Abstract One main problem in the design process of rubber composite parts is the sudden change of the material properties in the interface between rubber and metal. An unfavourable geometrical design will lead to stress peaks, which are mainly critical for the rubber component. Therefore design rules are conducted by finite element analyses to support the designer by the definition of a first part geometry. For this,industrial rubber composite parts are divided into different classes. The charateristic geometries are defined for each class. Their geometrical parameters are combined to dimensionless values. Ranges for these dimensionless values, which lead to a favourable design with regard to the stressing of the rubber component,are derived by statistically planned and by systematical variations of the dimensionless values. The design rules cover both mechanical and thermal stressing of the rubber component.
