Diamond tools play a critical role in ultra-precision machining due to their excellent physical and mechanical material properties,such as that cutting edge can be sharpened to nanoscale accuracy.However,abrasive chemical reactions between diamond and non-diamond-machinable metal elements,including Fe,Cr,Ti,Ni,etc,can cause excessive tool wear in diamond cutting of such metals and most of their alloys.This paper reviews the latest achievements in the chemical wear and wear suppression methods for diamond tools in cutting of ferrous metals.The focus will be on the wear mechanism of diamond tools,and the typical wear reduction methods for diamond cutting of ferrous metals,including ultrasonic vibration cutting,cryogenic cutting,surface nitridation and plasma assisted cutting,etc.Relevant commercially available devices are introduced as well.Furthermore,future research trends in diamond tool wear suppression are discussed and examined. 展开更多

We numerically simulated and experimentally studied the interfacialcarbon diffusion between diamond tooland workpiece materials.A diffusion modelwith respect to carbon atoms of diamond toolpenetrating into chips and machined surface was established.The numericalsimulation results of the diffusion process revealthat the distribution laws of carbon atoms concentration have a close relationship with the diffusion distance,the diffusion time,and the originalcarbon concentration of the work material.In addition,diamond face cutting tests of die steels with different carbon content are conducted at different depth of cuts and feed rates to verify the previous simulation results.The micro-morphology of the chips is detected by scanning electron microscopy.Energy dispersive X-ray analysis was proposed to investigate the change in carbon content of the chips surface.The experimentalresults of this work are of benefit to a better understanding on the diffusion wear mechanism in single crystaldiamond cutting of ferrous metals.Moreover,the experimentalresults show that the diffusion wear of diamond could be reduced markedly by applying ultrasonic vibration to the cutting toolcompared with conventionalturning. 展开更多

Effects of tool flank wear on orthogonal cutting process of aluminum alloy

Cutting parameters such as cutting forces and cutting temperature will vary with increasing degree of flank wear. In order to reveal the relationship between them, the theoretical situations of cutting process were analyzed considering the tool flank wear effect. The variation rules of cutting force, residual stress and temperature distributions along with the tool flank wear were analyzed comparing with the sharp tool tip. Through FEM simulation method, affections of the tool flank wear value VB on cutting forces, residual stress and temperature distributions were analyzed. A special result in this simulation is that the thrust force is more sensitive to tool flank wear, which can be used as a recognition method of tool condition monitoring. The FEM simulation analysis result agrees well with the experimental measuring data in public literatures and some experiments made also by the authors. 展开更多

The cutting burr is one of the common phenomena occurring in metal cutting.In this paper,the forming processes,main effect factors and change law of the cutting direction burr in orthogonal cutting have been studied and related theories are analyzed based on the cutting experiments.The result shows that:(1)the forming processes of cutting direction burr consist of normal cutting,flexure deformation of end surface of workpiece,plastic effect,continuous cutting and shear break separating in orthogonal cutting;(2)a new phenomenon is found that cutting direction burr is formed with the shear break separation of the chip and workpiece machined surfaces;(3)the size of cutting direction burr varies with workpiece materials,cutting parameters and geometric parameters of the cutting tool. 展开更多

The efective removal of the heat generated during mechanical cutting processes is crucial to enhancing tool life and produc-ing workpieces with superior surface fnish.The internal cooling systems used in cutting inserts employ a liquid water-based solvent as the primary medium to transport the excess thermal energy generated during the cutting process.The limitations of this approach are the low thermal conductivity of water and the need for a mechanical input to circulate the coolant around the inner chamber of the cutting tool.In this context,this paper proposes an alternative method in which liquid gallium is used as the coolant in combination with a magnetohydrodynamic(MHD)pump,which avoids the need for an external power source.Using computational fuid dynamics,we created a numerical model of an internal cooling system and then solved it under conditions in which a magnetic feld was applied to the liquid metal.This was followed by a simulation study performed to evaluate the efectiveness of liquid gallium over liquid water.The results of experiments conducted under non-cooling and liquid gallium cooling conditions were analyzed and compared in terms of the tool wear rate.The results showed that after six machining cycles at a cutting speed Vc=250 m min−1,the corner wear VBc rate was 75µm with the coolant of and 48µm with the MHD-based coolant on,representing a decrease of 36%in tool wear.At Vc=900 m min−1,the corner wear VBc rate was 75µm with the coolant of and 246µm with the MHD-based coolant on,representing a decrease of 31%in tool wear.When external cooling using liquid water was added,the results showed at Vc=250 m min−1,the diference between the tool wear rate reduction with the internal liquid gallium coolant relative to the external coolant was 29%.When the cutting speed was increased to Vc=900 m min−1,the diference observed between the internal liquid gallium coolant relative to the external coolant was 16%.The study proves the feasibility of using liquid gallium as a coolant to efectively remove thermal energy through internally fabricated cooling channels in cutting inserts. 展开更多

Based on the “principle of minimum energy”, the basic characteristics of non-free cutting are studied; the phenomenon and the nature of chip-ejection interference commonly existing in the cutting process of modern cutting tools are explored. A “synthesis method of elementary cutting tools” is suggested for modeling the cutting process of modern complex cutting tools. The general equation governing the chip-ejection motion is deduced. Real examples of non-free cutting are analyzed and the theoretically predicted results are supported by the experimental data or facts. The sufficient and necessary conditions for eliminating chip-ejection interference and for realizing free cutting are given; the idea and the technical approach of “the principle of free cutting” are also discussed, and a feasible way for improving or optimizing the cutting performance of modern cutting tools is, therefore, found. 展开更多

刀具与切屑接触的摩擦因数呈不均匀分布增加了正交切削分析的难度,缺少一个完善的解析模型。针对于此,本文采用矩阵算子法构建了一种考虑在刀-屑接触面上变摩擦因数的滑移线场。通过Oxley的剪切切削理论找出工件表面材料塑性剪切变形的... 刀具与切屑接触的摩擦因数呈不均匀分布增加了正交切削分析的难度,缺少一个完善的解析模型。针对于此,本文采用矩阵算子法构建了一种考虑在刀-屑接触面上变摩擦因数的滑移线场。通过Oxley的剪切切削理论找出工件表面材料塑性剪切变形的位置,为滑移线场的添加几何约束条件,从而求解滑移线参数。根据滑移线场,导出刀-屑接触长度,推算出切削力的解析式。模型计算结果与GH4169切削有限元仿真结果对比发现:刀-屑接触长度误差在9.8%内,两者的切削力在变化趋势上一致且数值上相近,验证了滑移线场的准确性。上述研究成果为变摩擦因数的正交切削分析刀-屑接触长度和切削力提供了理论方法。 展开更多

基于频谱的拉削刀具磨损识别技术

拉削是一种使用称为拉刀的带齿工具去除材料的加工过程。拉削刀具随着拉削次数的增加会发生磨损、崩齿等异常状态。若这些异常状态不能被及时发现并加以干预则会引起工件的报废,造成经济损失。本文通过金属正交切削模型结合拉削参数模... 拉削是一种使用称为拉刀的带齿工具去除材料的加工过程。拉削刀具随着拉削次数的增加会发生磨损、崩齿等异常状态。若这些异常状态不能被及时发现并加以干预则会引起工件的报废,造成经济损失。本文通过金属正交切削模型结合拉削参数模拟仿真出拉削力的时域信号,通过快速傅里叶变换可将拉削力时域信号转化为拉削力频域信号。通过传递函数可以分别得出位移、速度、加速度频谱图。通过观察频谱图可以很明显的看到倍频信号。最后本文通过实验数据也观察到了同数值计算一样的倍频信号。同时通过对时域数据和频域数据的观察可以得出随着刀具磨损的增加,时域振幅以及频谱谐波幅值均会在一定程度上增加。通过对时域数据RMS值的统计、频域RMS值以及频域倍频幅值的统计,可得出相应的统计特征会随着刀具磨损的增加而增大。 展开更多
