Micro/nanostructured components play an important role in micro-optics and optical engineering,tribology and surface engineering,and biological and biomedical engineering,among other fields.Precision glass molding technology is the most efficient method of manufacturing micro/nanostructured glass components,the premise of which is meld manufacturing with complementary micro/nanostructures.Numerous mold manufacturing methods have been developed to fabricate extremely small and high-quality micro/nanostructures to satisfy the demands of functional micro/nanostructured glass components for various applications.Moreover,the service performance of the mold should also be carefully considered.This paper reviews a variety of technologies for manufacturing micro/nanostructured molds.The authors begin with an introduction of the extreme requirements of mold materials.The following section provides a detailed survey of the existing micro/nanostructured mold manufacturing techniques and their corresponding mold materials,including nonmechanical and mechanical methods.This paper concludes with a detailed discussion of the authors recent research on nickel-phosphorus(Ni-P)mold manufacturing and its service performance. 展开更多

The finite element analysis (FEA) software Ansys was employed to study the stress state of the dies of both plane and non-plane parting face structures with uniform interference and the die of plane parting face structure with non-uniform interference. Considering the symmetry of the die, a half gear tooth model of the two-ring assembled die with 2.5 GPa inner pressure was constructed. Four paths were defined to investigate the stress state at the bottom comer of the die where stress concentration was serious. FEA results show that the change of parting face from non-plane to plane can greatly reduce the stress at the teeth tips of the die so that the tip fracture is avoided. The interference structure of the die is the most important influencing factor for the stress concentration at the bottom comer. When non-uniform interference is adopted the first principal stress at the comer on the defined paths of the die is much lower than that with uniform interference. The bottom hole radius is another important influencing factor for the comer stress concentration. The first principal stress at the comer of the plane parting face die with non-uniform interference is reduced from 2.3 to 1.9 GPa when the hole radius increases from 12.5 to 16.0 mm. The optimization of the die structure increases the life of the die from 100 to 6 000 hits. 展开更多

A 3-D mathematical model considering turbulence phenomena has been established based on a computational fluid dynamics technique, so called 3-D SOLA-VOF (Solution Algorithm-Volume of Fluid), to simulate the fluid flow of mold filling process of die casting. In addition, the mathematical model for simulating the heat transfer in die casting process has also been established. The computation program has been developed by the authors with the finite difference method (FDM) recently. As verification, the mold filling process of a S-shaped die casting has been simulated and the simulation results coincide with that of the benchmark test. Finally, as a practical application, the gating design of a motorcycle component was modified by the mold filling simulation and the dies design of another motorcycle component was optimized by the heat transfer simulation. It shows that cutting speed and the tool-workpiece engagement condition are determinative for tool temperature in the operation. The suggested model was investigated by tests of AlTiN coated endmill machining hardened die steel JIS SKD61, where cutting temperature on the flank face of tool was measured with an optical fiber type radiation thermometer. Experimental results show that the tendency of cutting temperature to increase with cutting speed and engagement angle is intensified with the progressing tool wear. 展开更多

Half axle gears is produced by precision forging popularly because of the advantages in minimum machining allowances, lower material consumption and good service properties. But the forming quality of precision forging is difficult to control. Many simulations and analysis of precision forging process were taken by previous researchers. But no concrete method is proposed to evaluate and optimize the forming quality of half axel gears. The primary purpose of this work is improving the forming quality of half axel gears by analyzing and optimizing the affected factors of forming quality. The enclosed-die warm forging process of half axle gears was developed, and a new type of die-set used on double action hydraulic press was brought forward. The main influential factors of precision forming quality were analyzed after the forming process had been simulated by using finite element method(FEM). These factors include die structure, web thickness and web position. A method used to evaluate the forming quality was established, which investigated the maximal forming load, the metal filling rate and the material damage factor. The FEM simulations of half axle gears precision forging were evaluated by this method. The results show that the best forming quality can be achieved when the punches were added with bosses, the web located at the middle plant of the gear, and the web thickness was 30 percent of the inner hole diameter. Verification experiments taking the above optimized parameters were performed on a 7.8 MN double action hydraulic press. The trial products were formed well. And their geometric precision meets the demand. The verification result shows that the optimization of the influential factors, according to the simulations and the evaluation method, can improve the forming quality. The new structure of precision forging die-set and the new evaluation method guarantee a high forming quality ofhalfaxel gears. 展开更多

To reduce the difficulty of material filling into the top region of tooth in hot precision forging of gears using the alternative die designs, relief-cavity designs in different sizes were performed on the top of die tooth. The influences of the conventional process and relief-cavity designs on corner filling, workpiece stress, die stress, forming load and material utilization were examined. Finite element simulation for tooth forming, die stress and forming load using the four designs was performed. The material utilization was further considered, and the optimal design was determined. The tooth form and forming load in forging trials ensured the validity of FE simulation. Tooth accuracy was inspected by video measuring machine(VMM), which shows the hot forged accuracy achieves the level of rough machining of gear teeth. The effects of friction on mode of metal flow and strain distribution were also discussed. 展开更多

Fatigue failure is one of the main failure forms of Al-Si-Cu-Mg aluminum alloys. To feature their mechanical aspect of fatigue behavior, the low-cycle fatigue behavior of permanent mold cast and die-cast AI-Si- Cu-Mg alloys at room temperature was investigated. The experimental results show that both permanent mold cast and die-cast AI-Si-Cu-Mg alloys mainly exhibit cyclic strain hardening. At the same total strain amplitude, the diecast AI-Si-Cu-Mg alloy shows higher cyclic deformation resistance and longer fatigue life than does the permanent mold cast AI-Si-Cu-Mg alloy. The relationship between both elastic and plastic strain amplitudes with reversals to failure shows a monotonic linear behavior, and can be described by the Basquin and Coffin-Manson equations, respectively. 展开更多

Because it can simplify technical process and shorten molding cycles, electroforming is also a rapid manufacturing technology. Compared with direct and unipolar pulse current, bipolar pulse current in electroforming can obtain fine structure and grain size as well as surface leveling, resulting in better precision and surface finish. In this paper, bipolar pulse current electroforming is introduced. The influencing parameters such as electrolyte parameter, additives, current density, pH, temperature, and pulse parameters have been studied by experiments. Experiments on nickel electroforming in molds and dies have been done. The results indicated that bipolar pulse current electroforming could improve the quality and precision further, while reducing internal stress. 展开更多

Powder injection molding (PIM) and die pressing were employed to fabricate nano-TiN modified Ti(C,N)- based cermets. The shrinkage behavior, microstructure, porosity, and mechanical properties of the samples with and without nano-TiN addition fabricated by PIM and die pressing were analyzed. It is demonstrated that for either PIM or die pressing, the porosities are obviously reduced, the mechanical properties are significantly improved after adding nano-TiN, and the hard particles are refined; the rim phase thickness obviously becomes thinner, and the number of dimples in fracture also increases. Compared the samples fabricated by die pressing, it is difficult for PIM to obtain dense Ti(C,N)-based cermets. Due to the too much existence of pores and isolated carbon, the mechanical properties of the sintered samples by PIM are inferior to those of the sintered ones by die pressing. 展开更多

Experiments were conducted using A1TiN-coated micro-grain carbide end mill cutters to cut hardened die steel. On the basis, a general high speed hard machining strategy, which aimed at eliminating excessive engagement situation during high-speed machining (HSM) hard machining, was proposed. The strategy includes the procedures to identify prone-to-overload areas where excessive engagement situation occurs and then to create a reliable tool path, which has the effect of cutting load reduction to remove the prone-to-overload areas. 展开更多

A new product file is often issued to the mo ld design department before it is completely finalized and the design may have t o be iterated many times during the mold design and making processes. In practic e, if a mold has been modified, all the tool paths that cover the modified regio n must be re-generated, no matter how small the modified region may be. With th e available tool path generation systems, if a tool path needs to be re-generat ed, all the cutter location (CL) points must be re-calculated, and none of the original CL points can be re-used. It would require as much time to re-gen erate the modified tool path as in the original case. On the other hand, the mod ified region is usually quite small compared with the entire mold. The complete re-generation process is therefore highly unproductive and time-consuming. This paper proposes an efficient tool path re-generation approach for 3-axis d ie and mold machining. It is assumed in this research that a gouge-free too l path has been generated for the original mold and the same ball end-mill is to be used to generate the tool path for the modified mold. It is shown in th is work that if the boundary of the modified region is interference-free, the a ffected CL points are enclosed by a set of CL points which correspond to the poi nts on the boundary of the modified region. An efficient tool path re-generatio n algorithm was developed in this research. With this algorithm, a closed CL cur ve is first generated from the boundary of the affected region. The CL points fo r the original mold are then analyzed by comparing the x and y values with the b oundary of the affected CL points. If the CL points are not affected by the modi fication, they are output to the new CL file directly. Otherwise, they are remov ed and replaced by the new CL points. The algorithm has been tested using severa l industrial parts, and results show that it is efficient, robust, and the re-g enerated tool path is gouge-free and smooth. 展开更多

This corrective machining has an influence on accuracy and efficiency and is an important factor. The measurement system for measuring the forms of die and mold at all times is essential in order to machine the die and mold with high accuracy and efficiency. However, the problems of management and operation errors are found in compensating process of die and mold machining. In this paper, an online machining and measurement system in die and mold manufacturing is developed in order to overcome these problems. In this online system, 2-axis control system is added to a surface roughness measuring instrument, and both NC machining program and measured data are linked and controlled using a same computer. Therefore, the machining and measurement can be recognized for consistent process, and can be realized on the machine. This system has the advantages such as the high accuracy, low-price, and online convenience and so on. The possibility of practical use of this online system was investigated by fundamental experiments. 展开更多

In this research, the polishing process of stainless steel molding dies used to form thin glass components is investigated. The surface roughness of the polished stainless steel molding die surface is below Rz = 200 nm (P-V) at 15 h polishing with 0.5 % alumina polishing liquid. In the case of polishing process with only the weight of molding die and a polishing pressure of 0.5 kPa, polishing times are approximately 60 h and 20 h, respectively. Final surface roughness polished stainless steel molding die surface with pressure of 0.5 kPa is Rz = 7 nm (P-V), rms -- 1.6 nm and Ra = 1.4 nm. In a thin glass component manufacturing method, "slumping method", surface roughness before glass forming is rms = 0.7 nm and Ra = 0.6 nm, and after is rms = 0.7 nm and Ra = 0.6 nm.
