For dissimilar metal welds(DMWs)involving nickel-based weld metal(WM)and ferritic heat resistant steel base metal(BM)in power plants, there must be an interface between WM and BM,and this interface suffers mechanical and microstructure mismatches and is often the rupture location of premature failure. In this study,a new form of WM/BM interface form, namely double Y-type interface was designed for the DMWs.Creep behaviors and life of DMWs containing double Y-type interface and conventional I-type interface were compared by finite element analysis and creep tests, and creep failure mechanisms were investigated by stress-strain analysis and microstructure characterization.By applying double Y-type interface instead of conventional I-type interface, failure location of DMW could be shifted from the WM/ferritic heat-affected zone(HAZ)interface into the ferritic HAZ or even the ferritic BM,and the failure mode change improved the creep life of DMW.The interface premature failure of I-type interface DMW was related to the coupling effect of microstructure degradation, stress and strain concentrations, and oxide notch on the WM/HAZ interface. The creep failure of double Y-type interface DMW was the result of Type IV fracture due to the creep voids and micro-cracks on fine-grain boundaries in HAZ,which was a result of the matrix softening of HAZ and lack of precipitate pinning at fine-grain boundaries. The double Y-type interface form separated the stress and strain concentrations in DMW from the WM/HAZ interface, preventing the trigger effect of oxide notch on interface failure and inhibiting the interfacial microstructure cracking. It is a novel scheme to prolong creep life and enhance reliability of DMW,by means of optimizing the interface form, decoupling the damage factors from WM/HAZ interface, and then changing the failure mechanism and shifting the failure location. 展开更多

This study analysed the failure of dissimilar metal welds(DMWs)between ferritic heat resistant steels and austenitic stainless steels and investigated its influencing factors by means of numerical simulation, microstructure characterization and mechanical property test.Under the long-term high-temperature service condition in practical power plant, the DMW failure mode was along the interface between nickel-based weld metal(WM)and ferritic heat resistant steel, and the failure mechanism was stress/strain concentration, microstructure degradation and oxidation coupling acting on the interface. The numerical simulation results show that interface stress/strain concentration was due to the differences in coefficient of thermal expansion and creep strength, and the degree of stress/strain concentration was related to service time. The ferrite band formed at the WM/ferritic steel interface was prone to cracking, attracting the fracture along the interface. The interface crack allowed oxidation to develop along the WM/ferritic steel interface.During long-term service, the interface stress/strain concentration, microstructure and oxidation all evolved, which synergistically promoted interface failure of DMW.However, only under the long-term service of low stress conditions could trigger the interface failure of DMW.Meanwhile,long-term service would reduce the mechanical strength and plasticity of DMW. 展开更多

There are several advantages to the MIG(Metal Inert Gas)process, which explains its increased use in variouswelding sectors, such as automotive, marine, and construction.A variant of the MIG process, where the sameequipment is employed except for the deposition of a thin layer of flux before the welding operation,is the AMIG(Activated Metal Inert Gas)technique. This study focuses on investigating the impact of physical properties ofindividual metallic oxide fluxes for 304L stainless steel welding joint morphology and to what extent it can helpdetermine a relationship among weld depth penetration, the aspect ratio, and the input physical properties ofthe oxides.Five types of oxides,TiO_(2),SiO_(2),Fe_(2)O_(3),Cr_(2)O_(3),and Mn_(2)O_(3),are tested on butt joint design withoutpreparation of the edges.A robust algorithm based on the particle swarm optimization(PSO)technique is appliedto optimally tune the models’parameters, such as the quadratic error between the actual outputs(depth and aspectratio),and the error estimated by the models’outputs is minimized. The results showed that the proposed PSOmodel is first and foremost robust against uncertainties in measurement devices and modeling errors, and second, that it is capable of accurately representing and quantifying the weld depth penetration and the weld aspect ratioto the oxides’thermal properties. 展开更多

Rail weld irregularities are one of the primary excitation sources for vehicle-track interaction dynamics in modern high-speed railways. They can cause significant wheel-rail dynamic interactions, leading to wheel-rail noise, component damage, and deterioration.Few researchers have employed the vehicle-track interaction dynamic model to study the dynamic interactions between wheel and rail induced by rail weld geometry irregularities. However, the cosine wave model used to simulate rail weld irregularities mainly focuses on the maximum value and neglects the geometric shape. In this study, novel theoretical models were developed for three categories of rail weld irregularities, based on measurements of the high-speed railway from Beijing to Shanghai. The vertical dynamic forces in the time and frequency domains were compared under different running speeds. These forces generated by the rail weld irregularities that were measured and modeled, respectively, were compared to validate the accuracy of the proposed model. Finally, based on the numerical study, the impact force due to rail weld irrregularity is modeled using an Artificial Neural Network(ANN),and the optimum combination of parameters for this model is found. The results showed that the proposed model provided a more accurate wheel/rail dynamic evaluation caused by rail weld irregularities than that established in the literature. The ANN model used in this paper can effectively predict the impact force due to rail weld irrregularity while reducing the computation time. 展开更多

Direct friction welding of Ti Al alloy to 40 Cr steel rods was conducted, and the microstructure and mechanical properties of the resultant joints in as-welded and post-weld heat treatment(PWHT) states were investigated. The martensitic transformation occurred and brittle Ti C phase formed near the interface due to C agglomeration, which degraded the joint strength and increased the microhardness at the interface in as-welded state. Feathery and Widmanstatten structure generated near the interface on Ti Al alloy side. After PWHT at 580 °C and 630 °C for 2 h, the sorbite formed and C dispersed at the interface, leading to the increase of the joint strength from 86 MPa in as-welded state to 395 MPa and 330 MPa, respectively. The heat-treated specimen fractured with quasi-cleavage features through the zone 1 mm away from the interface on TiA l alloy side, but the as-welded specimen failed through the interface. 展开更多

The microstructure, microhardness and quasi-static failure behavior of resistance spot welds of AA6111-T4 aluminum alloy were experimentally investigated. Optical metallography and high-resolution hardness traverses were utilized to characterize the weld nugget, heat affected zone and base metal. The AA6111 spot welds displayed a softer nugget and hardened heat affected zone, compared with the base metal. The through-thickness hardness of the base metal sheet was not constant and had to be carefully considered to determine the effect of welding on material properties. Quasi-static lap-shear tensile tests were used to determine the failure load and failure mode. All tensile specimens failed through the interfacial fracture. This failure mode is consistent with the observed reduced hardness in the weld nugget. 展开更多

Brittle fracture occurs frequently in rails and thermite welded joints, which intimidates the security and reliability of railway ser- vice. Railways in cold regions, such as Qinghai-Tibet Railway, make the problem of brittle fi'acture in rails even worse. A series of tests such as uniaxial tensile tests, Charpy impact tests, and three-point bending tests were carried out at low temperature to investigate the mechanical properties and fracture toughness of U71Mn and U75V rail steels and their thermite welds. Fracture micromechanisms were analyzed by scanning electron microscopy (SEM) on the fracture surfaces of the tested specimens. The ductility indices (percentage elongation aider frac- ture and percentage reduction of area) and the toughness indices (Charpy impact energy Ak and plane-strain fracture toughness Kic) of the two kinds of rail steels and the corresponding thermite welds all decrease as the temperature decreases. The thermite welds are more critical to fracture than the rail steel base metals, as indicated by a higher yield-to-ultimate ratio and a much lower Charpy impact energy. U71Mn rail steel is relatively higher in toughness than U75V, as demonstrated by larger Ak and Klc values. Therefore, U71Mn rail steel and the corresponding thermite weld are recommended in railway construction and maintenance in cold regions. 展开更多

Micro-arc oxidation(MAO) technique is capable of producing dense oxide films on the aluminium alloy surface. This oxide film protects the aluminium alloy from the corrosion attack for longer duration.Empirical relationships were derived to evaluate the MAO coating properties(porosity and hardness) by incorporating very important MAO parameters(current density, inter-electrode distance and oxidation time). MAO parameters were also optimized to achieve coatings with minimum porosity and maximum hardness. Further, the effect of MAO parameters on coating characteristics was analysed. From the results, it is found that the current density has greater influence on the responses than the other two parameters. 展开更多

The activated TIG(ATIG) welding process mainly focuses on increasing the depth of penetration and the reduction in the width of weld bead has not been paid much attention. The shape of a weld in terms of its width-to-depth ratio known as aspect ratio has a marked influence on its solidification cracking tendency. The major influencing ATIG welding parameters, such as electrode gap, travel speed, current and voltage, that aid in controlling the aspect ratio of DSS joints, must be optimized to obtain desirable aspect ratio for DSS joints.Hence in this study, the above parameters of ATIG welding for aspect ratio of ASTM/UNS S32205 DSS welds are optimized by using Taguchi orthogonal array(OA)experimental design and other statistical tools such as Analysis of Variance(ANOVA) and Pooled ANOVA techniques. The optimum process parameters are found to be 1 mm electrode gap,130 mm/min travel speed,140 A current and 12 V voltage. The aspect ratio and the ferrite content for the DSS joints fabricated using the optimized ATIG parameters are found to be well within the acceptable range and there is no macroscopically evident solidification cracking. 展开更多

Prediction of weld bead geometry is always an interesting and challenging research topic as it involves understanding of complex multi input and multi output system. The weld bead geometry has a profound impact on the load bearing capability of a weld joint, which in-turn decides the performance in real time service conditions. The present study introduces a novel approach of detecting a relationship between weld bead geometry and mechanical properties(e.g. tensile load) for the purpose of catering the best the process could offer. The significance of the proposed approach is demonstrated by a case of dissimilar aluminium alloy(AA2219 and AA5083) electron beam welds. A mathematical model of tensile braking load as a function of geometrical attributes of weld bead geometry is presented. The results of investigation suggests the effective thickness of weld-a geometric parameter of weld bead has the most significant influence on tensile breaking load of dissimilar weld joint. The observations on bead geometry and the mechanical properties(microhardness, ultimate tensile load and face bend angle) are correlated with detailed metallurgical analysis. The fusion zone of dissimilar electron beam weld has finer grain size with a moderate evaporation and segregation of alloying elements magnesium and copper respectively. The mechanical properties of weld joint are controlled by optimum bead geometry and HAZ softening in weaker AA5083 Al alloy. 展开更多

As a vehicle passing through a track with different weld irregularities, the dynamic performance of track com- ponents is investigated in detail by using a coupled vehi- cle-track model. In the model, the vehicle is modeled as a multi-body system with 35 degrees of freedom, and a Timoshenko beam is used to model the rails which are dis- cretely supported by sleepers. In the track model, the sleepers are modeled as rigid bodies accounting for their vertical, lat- eral and rolling motions and assumed to move backward at a constant speed to simulate the vehicle running along the track at the same speed. In the study of the coupled vehicle and track dynamics, the Hertizian contact theory and the theory proposed by Shen-Hedrick-Elkins are, respectively, used to calculate normal and creep forces between the wheel and the rails. In the calculation of the normal forces, the coefficient of the normal contact stiffness is determined by transient contact condition of the wheel and rail surface. In the calcu- lation of the creepages, the lateral, roll-over motions of the rail and the fact that the relative velocity between the wheel and rail in their common normal direction is equal to zero are simultaneously taken into account. The motion equations of the vehicle and track are solved by means of an explicit integration method, in which the rail weld irregularities are modeled as local track vertical deviations described by some ideal cosine functions. The effects of the train speed, the axle load, the wavelength and depth of the irregularities, and the weld center position in a sleeper span on the wheel-rail impact loading are analyzed. The numerical results obtained are greatly useful in the tolerance design of welded rail pro- file irregularity caused by hand-grinding after rail welding and track maintenances. 展开更多

Self-shielded flux-cored wire is a convenient and efficient consumable for pipeline field girth welding because of its self-protection characteristic and high deposition rate, especially for remote construction sites in rugged terrain. From the perspective of pipeline safety, the impact toughness of the girth welds is an important factor in pipeline integrity ,which determines the crack arrest behavior in the girth welds. Therefore, improving the girth weld impact toughness is of primary importance in the field of pipeline girth welding. Three self-shielded flux-cored wires comprising different chemical composition systems have been applied to large diameter X80 UOE (U-ing-O- ing-Expanding) pipeline semi-automatic girth welding, and the impact toughness of the welds has been evaluated by girth weld chemical composition analysis and microstructural analysis using scanning electron microscopy (SEM) and energy dispersive spectrometry (EDS) to investigate pipeline girth weld impact toughness and find ways to improve it. This helps in determining the main factors that influence girth weld impact toughness. Pipeline girth weld impact toughness is mainly determined by the final microstructure produced in the solid-state phase transition. In the as-weld state, acicular ferrite (AF) and fine bainite (FB) are a benefit to the impact toughness. For multilayer semiautomatic self-shielded flux-cored wire welding, the normalizing and tempering function of the latter beads to the initial beads plays an important role in the transition of girth weld microstructure, which affects the impact toughness. The original AF and FB and the corresponding heat treatment microstructure of the fine and uniform block ferrite and pearlite result in very good impact toughness. The following two mechanisms are found to promote the production of AF and FB in the girth weld. First, elements promoting the broadening of the austenitic region, such as Ni, C, Cu, and Mn, induce low temperature phase transitions and restrain the opposing function of Al, which is a benefit to the production of AF and FB. Second, dispersed high-melting-point inclusions, especially Al2O3 ,induce the nucleated production of AF. The advantageous function of inclusions is determined by their shape, distribution, and dimension. Dispersed spherical inclusions of small dimension are a benefit to the production of AF, and result in good impact toughness. 展开更多

The evolving properties of the welds produced were characterized. The spot welds were produced by varying the rotational speed, shoulder plunge depth using different tool geometries. The presence of a copper ring of different lengths was observed on both sides of the welds indicating that Cu extruded upward into the Al sheet which contributed to obtaining strong welds. The microstructure showed the presence of copper particles in the aluminium matrix which led to the presence of various intermetallics observed by the energy dispersive spectroscopy and X-ray diffraction. The maximum tensile failure load increases with an increase in the shoulder plunge depth, except for the weld produced at 800 r/min using a conical pin and a concave shoulder. A nugget pull-out failure mode occurred in all the friction stir spot welds under the lap-shear loading conditions. High peaks of Vickers microhardness values were obtained in the vicinity of the keyhole of most of the samples which correlated to the presence of intermetallics in the stir zone of the welds. 展开更多

The microstructure of laser welds of sub-micron particulate-reinforced aluminum matrix composite Al_2O_(3p)/6061Al and the weldability of the material were studied. Experimental results indicated that because of the huge specific surface area of the reinforcement, the interfacial reaction between the matrix and the reinforcement was re- strained intenslvely at elevated temperature and pulsed laser beam. The main factor affecting the weldability of the com- posite was the reinforcement segregation in the weld resulting from the push of the liquid/solid interface during the soli- dification of the molten pool. The laser pulse frequency directly affected the reinforcement segregation and the reinfor- cement distribution in the weld, so that the weldability of the composite could be improved by increasing the laser pulse frequency. On the basis of this, a satisfactory welded joint of sub-micron paniculate-reinforced aluminum matrix com- posite Al_2O_(3p)/6061Al was obtained by using appopriate welding parameters. 展开更多

JISY308L type filler wire was used as filler wire during welding. A gas-shielding nozzle was used to form a local dry cavity surrounding the welding zone. The main results are summarized as follows: (1) The shielding condition of the local dry cavity severely affects the oxygen content of the weld, the worst shielding condition leading to the oxygen content of 800×10-6, which largely increases the oxide inclusions and somewhat reduces the ferrite content. (2) The increase of oxygen content reduces the elongation rate and reduction of area in tensile test, but has no influence on the tensile strength. (3) In appropriate shielding condition, the mechanical properties of the underwater laser welds can be as same as that in the air. 展开更多
