To investigate the effects of billet geometry on the cold precision forging process of a helical gear, six different billet geometries were designed utilizing the relief-hole principle. And the influences of the billet geometry on the forming load and the deformation uniformity were analyzed by three-dimensional (3D) finite element method (FEM) under the commercial software DEFORM 3D. The billet geometry was optimized to meet lower forming load and better deformation uniformity requirement. Deformation mechanism was studied through the distribution of flow velocity field and effective strain field. The forging experiments of the helical gear were successfully performed using lead material as a model material under the same process conditions used in the FE simulations. The results show that the forming load decreases as the diameter of relief-hole do increases, but the effect of do on the deformation uniformity is very complicated. The forming load is lower and the deformation is more uniform when do is 10 mm. 展开更多

The recent research and development of forged magnesium road wheel were reviewed.Methods of flow-forming,spin forging of manufacturing a forged magnesium alloy wheel were introduced.A new extrusion method was investigated especially. Extrusion from hollow billet was proposed in order to enhance the strength of spoke portion and reduce the maximum forming load. By means of the developed technique,the one-piece Mg wheels were produced successfully by extrusion from AZ80+alloy.At the same time,the existing problems on the research and development of forged magnesium road wheel were analyzed.The impact testing,radial fatigue testing and bending fatigue testing results show that AZ80+wheel can meet application requirement in automobile industry. 展开更多

Deformation behavior,temperature evolution and coupled effects have a significant influence on forming process and quality of component formed,which are very complex in forming process of aluminum alloy 7075 cross valve under multi-way loading due to the complexity of loading path and the multiplicity of associated processing parameters.A model of the process was developed under DFEORM-3D environment based on the coupled thermo-mechanical finite element method.The comparison between two process models,the conventional isothermal process model and the non-isothermal process model developed in this study,was carried out,and the results indicate that the thermal events play an important role in the aluminum alloy forming process under multi-way loading.The distributions and evolutions of the temperature field and strain filed are obtained by non-isothermal process simulation.The plastic zone and its extension in forming process of cross valve were analyzed.The results may provide guidelines for the determination of multi-way loading forming scheme and loading conditions of the forming cross valve components. 展开更多

To reduce the difficulty of material filling into the top region of tooth in hot precision forging of gears using the alternative die designs, relief-cavity designs in different sizes were performed on the top of die tooth. The influences of the conventional process and relief-cavity designs on corner filling, workpiece stress, die stress, forming load and material utilization were examined. Finite element simulation for tooth forming, die stress and forming load using the four designs was performed. The material utilization was further considered, and the optimal design was determined. The tooth form and forming load in forging trials ensured the validity of FE simulation. Tooth accuracy was inspected by video measuring machine(VMM), which shows the hot forged accuracy achieves the level of rough machining of gear teeth. The effects of friction on mode of metal flow and strain distribution were also discussed. 展开更多

To further investigate the forming mechanism and springback characteristics of strips under multi-square punch forming (MSPF) considering partial-unloading effects, a series of concave form ing tests of strips are conducted on the MSPF machine. This paper aims to reveal the physical mecha nism of the elastic-plastic deformation in the MSPF process considering the effect of the forming ap proaches, and derive appropriate mathematical interpretations. The theoretical model is firstly estab lished to analyse the concave forming mechanism and springback characteristics of the strip, and its accuracy is then validated by experimental data. The forming history and load evolutions are depicted to explore the required forming capacity through the proposed analytical method. Besides, the paramet ric studies are carried out to discuss their effects on the springback of the strip. The results suggest that the deformation paths of the strip are influenced by the forming approach, and the springback of the strip in convex forming is larger than that in concave forming. 展开更多
