The filling and solidification of a malleable iron pipe casting manufactured by DISA casting mold line with different design parameters were calculated by using software MAGMASOFT. Then the shrinkage porosity was predicted by thermal criterion. Based on the simulation results, the influences of the runner ratio and feeder position on the porosity were discussed. The results show that synchronization of injection can be significantly influenced by the size of downsprue section, and an de-sign structure of DISA gating system was used to solve the problem of flow imbalance in the filling procegs. At the same time, the riser was designed on the hotspot for feeding shrinkage. At last, the optimizated gating system and feeding system were ac-complished to eliminate shrinkage porosity. 展开更多

Hydraulic simulation is one of the critical methods to research the filling mechanism of molten metal in the casting process.However,it only performs on test pieces with relatively simple structures due to the limitation of the preparation method.In this study,the method of photocuring additive manufacturing was used to prepare the complex casting mould from transparent photosensitive resin.The pouring test was carried out under different centrifugal conditions,and the filling process of the gating system,support bars and other positions in the vertical direction was recorded and analyzed.The experimental results show that the internal liquid level and the filling process of the test piece prepared by this method can be observed clearly.The angle between the liquid surface and the horizontal plane in the test piece gradually increases as the centrifugal rotational speed increases,which means the filling process is carried out from outside to inside at high rotational speed.The velocity of the fluid entering the runner increases with the increase of rotational speed,but the filling speeds is less affected by the centrifugal speed at other positions.The liquid flow is continuous and stable during the forward filling process,without splashing or interruption of liquid droplets. 展开更多

A 3-D mathematical model considering turbulence phenomena has been established based on a computational fluid dynamics technique, so called 3-D SOLA-VOF (Solution Algorithm-Volume of Fluid), to simulate the fluid flow of mold filling process of die casting. In addition, the mathematical model for simulating the heat transfer in die casting process has also been established. The computation program has been developed by the authors with the finite difference method (FDM) recently. As verification, the mold filling process of a S-shaped die casting has been simulated and the simulation results coincide with that of the benchmark test. Finally, as a practical application, the gating design of a motorcycle component was modified by the mold filling simulation and the dies design of another motorcycle component was optimized by the heat transfer simulation. When castings become complicated and the demands for precision of numerical simulation become higher,the numerical data of casting numerical simulation become more massive.On a general personal computer,these massive numerical data may probably exceed the capacity of available memory,resulting in failure of rendering.Based on the out-of-core technique,this paper proposes a method to effectively utilize external storage and reduce memory usage dramatically,so as to solve the problem of insufficient memory for massive data rendering on general personal computers.Based on this method,a new postprocessor is developed.It is capable to illustrate filling and solidification processes of casting,as well as thermal stess.The new post-processor also provides fast interaction to simulation results.Theoretical analysis as well as several practical examples prove that the memory usage and loading time of the post-processor are independent of the size of the relevant files,but the proportion of the number of cells on surface.Meanwhile,the speed of rendering and fetching of value from the mouse is appreciable,and the demands of real-time and interaction are satisfied. 展开更多

To eliminate the shrinkage porosity in low pressure casting of an A356 aluminum alloy intake manifold casting, numerical simulation on fi lling and solidifi cation processes of the casting was carried out using the ProCAST software. The gating system of the casting is optimized according to the simulation results. Results show that when the gating system consists of only one sprue, the fi lling of the molten metal is not stable; and the casting does not follow the sequence solidifi cation, and many shrinkage porosities are observed through the casting. After the gating system is improved by adding one runner and two in-gates, the fi lling time is prolonged from 4.0 s to 4.5 s, the fi lling of molten metal becomes stable, but this casting does not follow the sequence solidifi cation either. Some shrinkage porosity is also observed in the hot spots of the casting. When the gating system was further improved by adding risers and chill to the hot spots of the casting, the shrinkage porosity defects were eliminated completely. Finally, by using the optimized gating system the A356 aluminum alloy intake manifold casting with integrated shape and smooth surface as well as dense microstructure was successfully produced. 展开更多

However, air entrapment in HPDC parts has serious effects upon the casting quality. In order to reduce the air entrapment defects in a AlSi10 MnMg alloy thin-wall longitudinal load-bearing beam produced by HPDC, different gating systems were designed and simulated by software Flow-3D to evaluate the entrapped air. Simulation results showed that when the beam is produced by the original designed gating system with a middle ingate, there exist obvious air entrapments in the critical area; the volume of air entrapment was reduced by replacing the middle ingate to an overflow well, and the filling of molten metal became more stable. When the middle ingate was removed for further improvement, the volume of air entrapment was decreased drastically. The parts with glossy surface and good microstructure have been successfully produced by using the final optimized gating system based on simulation results. 展开更多

Heat transfer and solidification in a water- cooled mold are the most important factors during the continuous casting of steel. For studying the temperature distribution of a mold wall, a simulated apparatus of mold was designed and experiments were performed by it. The measured results indicated that the mold wall temperature approaches the temperature of cooling-water. An equivalent thermal-conductivity coefficient was proposed and deduced on the basis of the conclusion of the experiments. This coefficient was applied to solve the heat transfer between the melt and cooling water, and to characterize the heat transfer capacity of the mold. By this equivalent thermal-conductivity coefficient, it is very easy and convenient to numerically simulate the solidification process of continuous casting. And the calculation results are in agreement with the experiments. The effects of custing speed and water flow rate on the mold temperature field were also discussed. 展开更多

During the ingot casting process, the parametric changes of the molten steel pouring process often cause both ingot surface and internal quality defects. With the increasingly wide application of computers in industrial technology ,numerical simulations of the molten steel pouring process enable predictions of the defects that will arise during the pouring and solidification process, especially for the molten steel flow during the early stages of casting. In addition,using a computer to simulate the casting process of a 40 t ingot and solidification can prevent many defects. The simulation results indicate that controlling the pouring speed to less than 80 kg/s, hanging the casting powder in a mold with the hanging height maintained at 100-150 mm, and controlling the taper angle of the mold brick outlet to a suitable level can reduce the probability of slag entrapment and improve the internal and surface quality of the ingot. 展开更多

Casting speed,casting temperature and secondary cooling water flow rate are the main process parameters affecting the DC casting process.These parameters significantly influence the flow and temperature fields during casting,which are crucial for the quality of the ingot and can determine the success or failure of the casting operation.Numerical simulation,with the advantages of low cost,rapid execution,and visualized results,is an important method to study and optimize the DC casting process.In the present work,a simulation model of DC casting 2024 aluminum alloy was established,and the reliability of the model was verified.Then,the influence of casting parameters on flow field and temperature field was studied in detail by numerical simulation method.Results show that with the increase of casting speed,the melt flow becomes faster,the depths of slurry zone and mushy zone increase,and the variation of slurry zone depth is greater than that of mushy zone.With an increase in casting temperature,the melt flow rate increases,the depth of the slurry zone becomes shallower,and the depth of the mushy zone experiences only minor changes.The simulation results further indicate that the increase of the flow rate of the secondary cooling water slightly reduces the depths of both slurry and mushy zone. 展开更多

The properties of the magnetic mold in magnetic mold casting directly determine the quality of the final cast parts.In this study,the magnetic mold properties in magnetic mold casting,were studied utilizing a coupled electromagnetic-structural method through numerical simulation.This study investigated key factors including equivalent stress,the distribution of tensile and compressive stresses,and the area ratio of tensile stress.It compared molds made entirely of magnetic materials with those made partially of magnetic materials.Simulation results indicate that as current increases from 4 A to 8 A,both the initial magnetic mold and the material-replaced magnetic mold initially show an increasing trend in equivalent stress,tensile-compressive stress,and the area ratio of tensile stress,peaking at 6 A before declining.After material replacement,the area ratio of tensile stress at 6 A decreases to 19.84%,representing a reduction of 29.72%.Magnetic molds comprising a combination of magnetic and non-magnetic materials exhibit sufficient strength and a reduced area ratio of tensile stress compared to those made entirely from magnetic materials.This study provides valuable insights for optimizing magnetic mold casting processes and offers practical guidance for advancing the application of magnetic molds. 展开更多

Based on the displacement discontinuity method and the discrete fracture unified pipe network model,a sequential iterative numerical method was used to build a fracturing-production integrated numerical model of shale gas well considering the two-phase flow of gas and water.The model accounts for the influence of natural fractures and matrix properties on the fracturing process and directly applies post-fracturing formation pressure and water saturation distribution to subsequent well shut-in and production simulation,allowing for a more accurate fracturing-production integrated simulation.The results show that the reservoir physical properties have great impacts on fracture propagation,and the reasonable prediction of formation pressure and reservoir fluid distribution after the fracturing is critical to accurately predict the gas and fluid production of the shale gas wells.Compared with the conventional method,the proposed model can more accurately simulate the water and gas production by considering the impact of fracturing on both matrix pressure and water saturation.The established model is applied to the integrated fracturing-production simulation of practical horizontal shale gas wells.The simulation results are in good agreement with the practical production data,thus verifying the accuracy of the model. 展开更多

Bridgman directional solidification of investment castings is a key technology for the production of reliable and highly efficient gas turbine blades. In this paper, a mathematical model for three-dimensional (3D) simulation of solidification process of single crystal investment castings was developed based on basic heat transfer equations. Complex heat radiation among the multiple blade castings and the furnace wall was considered in the model. Temperature distribution and temperature gradient in superalloy investment castings of single blade and multiple ones were investigated, respectively. The calculated cooling curves were compared with the experimental results and agreed well with the latter. It is indicated that the unsymmetrical temperature distribution and curved liquid-solid interface caused by the circle distribution of multiple turbine blades are probably main reasons why the stray grain and other casting defects occur in the turbine blade. 展开更多

Owing to the induction heating of a high frequency electromagnetic field (20 kHz), the thickness of initial solidification shell decreases, and the temperature of strand surface and slit copper mold increases when compared with the case without the electromagnetic filed. The viscosity of flux de- creases because of the induction heating of the high frequency electromagnetic field, and the dimension of the flux channel increases with electromagnetic pressure; thus, the deformation behavior of initial solidification shell was different before and after the action of high frequency electromagnetic field. Actually, many casting phenomena have close relationship with the multi-phase flow, such as molten metal filling process, air entrapment, slag movement, venting process of die casting, gas escaping of lost foam casting and so on. Obviously, in order to analyze these phenomena accurately, numerical simulation of the multi-phase fluid is necessary. Unfortunately, so far, most of the commercial casting simulation systems do not have the ability of multi-phase flow modeling due to the difficulty in the multi-phase flow calculation. In the paper, Finite Different Method (FDM) technique was adopt to solve the multi-phase fluid model. An extended continuum mixture model for macrosegregation is applied to predicting Cu and Mg segregation in large-size ingot of 2024 aluminum alloy during direct chill casting(DC). A microsegregation model using the approximate phase diagram data was coupled with macroscopic transport equations for macrosegregation profiles. Then, the impacts of transport mechanisms on the formation of macrosegregation were discussed. It is found that copper and magnesium have a similar segregation configuration from the billet center to surface. Negative segregation is observed in the centerline and subsurface, whereas positive segregation is obtained in the surface and somewhat underestimated positive segregation in the middle radius. Further, the discrepancy between the predicted and experimental results was discussed in detail. The results show that the magnesium to some extent alleviates the copper segregation in ternary alloy, compared with that in binary alloy. The predicted results show good agreement with measured experimental data obtained from literatures. 展开更多
