During the cold-chamber high pressure die casting(HPDC) process, samples were produced to investigate the microstructure characteristics of AM60B magnesium alloy. Special attention was paid to the effects of process parameters on the morphology and distribution of externally solidified crystals(ESCs) in the microstructure of magnesium alloy die castings, such as slow shot phase plunger velocity, delay time of pouring and fast shot phase plunger velocity. On the basis of metallographic observation and quantitative statistics, it is concluded that a lower slow shot phase plunger velocity and a longer delay time of pouring both lead to an increment of the size and percentage of the ESCs, due to the fact that a longer holding time of the melt in the shot sleeve will cause a more severe loss of the superheat. The impingement of the melt flow on the ESCs is more intensive with a higher fast shot phase plunger velocity, in such case the ESCs reveal a more granular and roundish morphology and are dispersed throughout the cross section of the castings. Based on analysis of the filling and solidification processes of the melt during the HPDC process, reasonable explanations were proposed in terms of the nucleation, growth, remelting and fragmentation of the ESCs to interpret the effects of process parameters on the morphology and distribution of the ESCs in the microstructure of magnesium alloy die castings. 展开更多

Microstructures and mechanical properties of AZ91D magnesium alloy processed by low pressure die casting

AZ91D alloy components were cast by low pressure die casting (LPDC) process. The mechanical properties of cast components with different microstructural features (shrinkage and distribution of Mg17Al12 second phase) were investigated under as-cast states. Compared with gravity casting, AZ91D with LPDC has much coarser grain size and second phases(Mg17Al12 and Al8Mn5). The different size and distribution of Mg17Al12 phase and shrinkage correspond to different mechanical properties. The ultimate tensile strengths and elongations are mainly decided by the content and distribution of shrinkage porosity, while the yield strengths are determined by the percentage and distribution of Mg17Al12 phase. The more and finer Mg17Al12 phase in the alloy, the relatively higher the yield strengths are. In the alloy without shrinkage, the mechanical properties are mainly determined by the size and distribution of Mg17Al12 phase. The finer Mg17Al12 phase, the better the mechanical properties are. Under optimal process, the density and mechanical properties of LPDC AZ91D are improved with fine microstructures. 展开更多

This paper presents a re-evaluation of the room temperature mechanical properties and high temperature creep resistance of magnesium die-casting alloy AE44(Mg-4Al-4RE)in light of the influence of minor Mn addition.It is shown that the Mn-containing AE44 exhibits distinct age hardening response upon direct ageing(T5)due to the precipitation of nanoscale Al-Mn particles,as reported previously in a similar alloy.The T5 ageing leads to a significant improvement in strength with similar ductility.Consequently,the T5-aged AE44 has a remarkably better strength-ductility combination than most Mg die-casting alloys and even the Al die-casting alloy A380.Minor Mn addition is also shown to be critical for the creep resistance of AE44 whereas the influence of the RE constituent is not as significant as previously thought,which reaffirms that precipitation hardening of theα-Mg matrix is more important than grain boundary reinforcement by intermetallic phases for the creep resistance of die-cast Mg alloys.The findings in this work could provide new application perspectives for AE44,particularly in the automotive industry. 展开更多

The microstructure of semi-solid slurry of AZ91D alloy, which was produced by twin-screw stirring mixer under the different parameters, was investigated.Rheoforming by cold chamber die casting process was performed thereafter. The results indicate that with decreasing of the barrel temperature of the mixer and the pouring temperature of molten Mg alloy, the solid fraction of semi-solid slurry increases and the size of non-dendritic grains becomes smaller. While the shear rate increases, the solid fraction of semi-solid slurry decreases. The tensile strength and elongation of metal rheoformed by die casting are higher by about 37% and 44% respectively than those produced by conventional liquid die casting. 展开更多

The results of the RDC samples in as-cast state indicate that the microstructure of primary α-Mg particles has a fine size, nearly spherical morphology, and uniform distribution throughout the components. Due to the advanced microstructure and reduced level of defects, the RDC AZ91D Mg alloy exhibits an apparent improvement in mechanical properties. The quantitative metallographic investigations reveal that increasing the intensity of forced convection during the slurry preparation results in a promoted nucleation and reduced volume fi-acfion of the primary phase solidified in the slurry maker. 展开更多

With the rapid development of 3C industries,the demand for high-thermal-conductivity magnesium alloys with high mechanical performance is increasing quickly.However,the thermal conductivities of most common Mg foundry alloys(such as Mg-9wt%-1wt%Zn)are still relatively low.In this study,we developed a high-thermal-conductivity Mg-4Al-4Zn-4RE-1Ca(wt%,AZEX4441)alloy with good mechanical properties for ultrathin-walled cellphone components via high-pressure die casting(HPDC).The HPDC AZEX4441 alloy exhibited a fine homogeneous microstructure(average grain size of 2.8μm)with granular Al_(11)RE_(3),fibrous Al_(2)REZn_(2),and networked Ca_(6)Mg_(2)Zn_(3) phases distributed at the grain boundaries.The room-temperature thermal conductivity of the HPDC AZEX4441 alloy was 94.4 W·m^(-1)·K^(-1),which was much higher than 53.7 W·m^(-1)·K^(-1) of the HPDC AZ91D alloy.Al and Zn in the AZEX4441 alloy were largely consumed by the formation of Al_(11)RE_(3),Al_(2)REZn_(2),and Ca_(2)Mg_(6)Zn_(3) phases because of the addition of RE and Ca.Therefore,the lattice distortion induced by solute atoms of the AZEX4441 alloy(0.171%)was much lower than that of the AZ91D alloy(0.441%),which was responsible for the high thermal conductivity of the AZEX4441 alloy.The AZEX4441 alloy exhibited a high yield strength of~185 MPa,an ultimate tensile strength of~233 MPa,and an elongation of~4.2%.This result indicated that the tensile properties were comparable with those of the AZ91D alloy.Therefore,this study contributed to the development of high-performance Mg alloys with a combination of high thermal conductivity,high strength,and good castability. 展开更多

The high pressure die casting (HPDC) process is one of the fastest growing and most efficient methods for the production of complex shape castings of magnesium and aluminum alloys in today's manufacturing industry. In this study, a high pressure die casting experiment using AZ91D magnesium alloy was conducted, and the temperature profiles inside the die were measured. By using a computer program based on solving the inverse heat problem, the metal/die interfacial heat transfer coefficient (IHTC) was calculated and studied. The results show that the IHTC between the metal and die increases right after the liquid metal is brought into the cavity by the plunger, and decreases as the solidification process of the liquid metal proceeds until the liquid metal is completely solidified, when the IHTC tends to be stable. The interfacial heat transfer coefficient shows different characteristics under different casting wall thicknesses and varies with the change of solidification behavior. 展开更多

The preparation techniques of Mg-mischmetal intermediate alloy and the effects of the mischmetal addition ranging from 0.45% to 1.04% on the microstructure and properties of AZ91D alloy prepared by die casting were investigated. The Mg-MM intermediate alloy was prepared by permanent mold casting and then was extruded into the bars. The microstructure and analytical studies were carried out using optical microscopy and differential scanning calorimetry (DSC). Testing results shows the Mg-MM intermediate alloy could melt easily down at die casting temperature of 680 ℃ that was lower than the melting point of lanthanum (918 ℃) and that of cerium (798 ℃). This was propitious to protection the alloy from the oxidation at high temperatures. Then magnesium alloy test bars were produced under conventional cold chamber die casting condition with addition of different weight of the Mg-MM intermediate alloy. Observation and analysis indicated that the microstructures of the alloy were refined and RE containing Al phase was formed with increasing RE addition. The data obtained by tensile tests showed that alloying with mischmetal improved the tensile property of the AZ91D magnesium die casting alloy at ambient temperature. 展开更多

The characteristics of defect bands in the microstructure of high pressure die casting(HPDC)AE44 magnesium alloy were investigated.Special attention was paid to the effects of process parameters during the HPDC process and casting structure on the distribution of defect bands.Results show that the defect bands are solute segregation bands with the enrichment of Al,Ce and La elements,which are basically in the form of Al_(11)RE_(3) phase.There is no obvious aggregation of porosities in the defect bands.The width of the inner defect band is 4-8 times larger than that of the outer one.The variation trends of the distribution of the inner and outer defect bands are not consistent under different process parameters and at different locations of castings.This is due to the discrepancy between the formation mechanisms of double defect bands.The filling and solidification behavior of the melt near the chilling layer is very complicated,which finally leads to a fluctuation of the width and location of the outer defect band.By affecting the content and aggregation degree of externally solidified crystals(ESCs)in the cross section of die castings,the process parameters and casting structure have a great influence on the distribution of the inner defect band. 展开更多

A method based on die casting experiments and mathematic modeling is presented for the determination of the heat flow density (HFD) and interfacial heat transfer coefficient (IHTC) during the high pressure die casting (HPDC) process.Experiments were carried out using step shape casting and a commercial magnesium alloy,AM50.Temperature profiles were measured and recorded using thermocouples embedded inside the die. Based on these temperature readings,the HFD and IHTC were successfully determined and the calculation results show that the HFD and IHTC at the metal-die interface increases sharply right after the fast phase injection process until approaching their maximum values,after which their values decrease to a much lower level until the dies are opened.Different patterns of heat transfer behavior were found between the die and the casting at different thicknesses.The thinner the casting was,the more quickly the HFD and IHTC reached their steady states.Also,the values for both the HFD and IHTC values were different between die and casting at different thicknesses. 展开更多

The gating system and the overflow system were designed according to the casting structure during high pressure die casting(HPDC) process. The simulation was carried out by ProCAST software to visualize the injection chamber pre-crystallization and the flow of molten metal. The main work is to research four die casting process parameters, i.e. injection temperature, low-pressure velocity, high-and low-pressure velocity’s switching position, and high-pressure velocity. Experimental results show that the higher injection temperature and lowpressure velocity can mitigate the pre-crystallization of the injection chamber. However, when the low-pressure velocity exceeds 0.2 m·s-1, the air entrapment in the chamber occurs. Besides, when the high-pressure velocity is greater than 2.5 m·s-1, the overflow channel at the final filling position is covered by the liquid metal too early. Finally, the injection temperature of 650 °C, the low-pressure velocity of 0.2 m·s-1, the high-and low-pressure velocity’s switching position of 320 mm and the high-pressure velocity of 2 m·s-1 are obtained as the optimal parameters by the software simulation, which has been verified by actual production. 展开更多

The development of lightweight magnesium(Mg)alloys capable of operating at elevated temperatures of 200-300℃and the ability of using high pressure die casting for high-volume manufacturing are the most advanced developments in manufacturing critical parts for internal combustion engines used in power tools.Here we report the microstructure and mechanical properties of a newly developed die-cast Mg-RE(La,Ce,Nd,Gd)-Al alloy capable of working at higher elevated temperatures of 200-300℃.The new alloy delivers the yield strength of 94 MPa at 300℃,which demonstrates a 42%increase over the benchmark AE44 high temperature die-cast Mg alloy.The new alloy also has good stiffness at elevated temperatures with its modulus only decreasing linearly by 13%from room temperature up to 300℃.Thermal analysis shows a minor peak at 364.7℃in the specific heat curve of the new alloy,indicating a good phase stability of the alloy up to 300℃.Nd and Gd have more affinity to Al for the formation of the minority of divorced Al-RE(Nd,Gd)based compounds,and the stable Al-poor Mg_(12)RE(La_(0.22)Ce_(0.13)Nd_(0.31)Gd_(0.31))Zn_(0.39)Al_(0.13)compound acts as the continuous inter-dendritic network,which contribute to the high mechanical performance and stability of the new die-cast Mg alloy at 200-300℃. 展开更多

The 3D visualization of the porosity in high-pressure die casting(HPDC)Mg alloys AZ91D and Mg4Ce2Al0.5Mn(EA42)was investigated by X-ray computed tomography.It was demonstrated that the volumetric porosity at the near-gate location for alloy EA42 was significantly higher than that far from the gate location.This difference resulted from the low valid time during intensified casting pressure conditions.Specimens of alloy EA42 exhibited a narrow pore distribution in the side view(~0.5 mm)compared to the wide distribution(~1.8 mm)of alloy AZ91D,which was mainly attributed to the formation mechanism of the defect band.The formation of microporosity in the defect band of alloy EA42 was inhibited because of the significant latent heat released by a large amount of the Al11Ce3phase segregated in the defect band during solidification.Additionally,an effective estimator(Z-Propagation)was introduced,which is proposed to predict the projected area fraction of the porosity(f)involved during tensile failure with better effectiveness compared with traditional methods based on the actual fractured surface.By coupling the Z-Propagation method with the critical local strain model,the logarithmic fracture strain and true fracture stress of the specimens were predicted within 3.03%and 1.65%of the absolute value of the average relative error(AARE),respectively. 展开更多

Near-liquidus cast ingot was reheated to semi-solid firstly, and then a bracket of motor was prepared by die casting the semi-solid ingot into mould. The microstructural characteristics of AZ91D alloy in these processes were investigated. In the process of near-liquidus casting, primary α-Mg grains tend to be rosette-like because of the increase of plentiful quasi-solid atom clusters in molten alloy with the decrease of pouring temperature. These rosette-like α-Mg grains in ingots fabricated by near-liquidus casting are fused off and refined into near-globular structure owing to the solute diffusion mechanism and the minimum surface energy mechanism during reheating. After semi-solid die-casting, α-Mg grains, located in biscuit, impact and connect with each other; α-Mg grains, located in inner gate, congregate together; while α-Mg grains, located in component, distribute uniformly and become into globularity or strip. Because the inner gate limits the flowing of semi-solid slurry, and the pressure acted on the semi-solid slurry decreases gradually along the filling direction of semi-solid slurry in cavity, microstructural segregation of unmelted α-Mg grains appears along this direction. Shrinkage holes in casting are caused by two different reasons. For biscuit, the shrinkage holes are caused by the blocked access of feeding liquid to the shrinkage zone for the agglomerated unmelted α-Mg grains. The morphology and content of the divorced eutectic in the microstructure of high pressure die casting(HPDC) magnesium alloy have a great influence on the final performance of castings. Based on the previous work concerning simulation of the nucleation and dendritic growth of primary α-Mg during the solidification of magnesium alloy under HPDC process, an extension was made to the formerly established CA(Cellular Automaton) model with the purpose of modeling the nucleation and growth of Mg-Al eutectic. With a temperature field and solute field obtained during simulation of the primary α-Mg dendrites as the initial condition of the modified CA model, modeling of the Mg-Al eutectic with a divorced morphology was achieved. Moreover, the simulated results were in accordance with the experimental ones regarding the distribution and content of the divorced eutectic. Taking a "cover-plate" die casting with AM60 magnesium alloy as an example, the rapid solidification with a high cooling rate at the surface layer of the casting led to a fine and uniform grain size of primary α-Mg, while the divorced eutectic at the grain boundary revealed a more dispersed and granular morphology. Islands of divorced eutectic were observed at the central region of the casting, due to the existence of ESCs(Externally Solidified Crystals) which contributed to a coarse and non-uniform grain size of primary α-Mg. The volume percentage of the eutectic β-Mg_(17)Al_(12) phase is about 2%-6% in the die casting as a whole. The numerical model established in this study is of great significance to the study of the divorced eutectic in the microstructure of die cast magnesium alloy. 展开更多

The effect of addition of different concentrations of Ce on high-cycle fatigue behavior of die-cast magnesium alloy AZ91D was investigated. Mechanical fatigue tests were conducted at the stress ratio of R = 0.1, and fatigue strength was evaluated using up-and-down loading method. The results show that the grain size of AZ91D alloy is remarkably refined, and the amount of porosity decreases and evenly distributes with the addition of Ce. The fatigue strength of AZ91D alloy at room temperature increases from 96.7 up to 116.3 MPa ( 1% Ce) and 105.5 MPa (2 % Ce), respectively, at the number of cycles to failure, Nf = 1 × 10^7. The fatigue crack of AZ91D alloy initiates at porosities and inclusions, and propagates along grain boundaries. The fatigue striations on fractured surface appear with Ce addition. The fatigue fracture surface of test specimens shows mixed-fracture characteristics of quasi-cleavage and dimple. 展开更多

A series of die casting heat-resistant magnesium alloys based on Mg-Al system were developed for automotive application by adding Y and various amounts of Ca. The mechanical properties and microstructures of die casting AZ91 alloy with combined addition of Y and Ca were investigated by optical microscopy, scanning electronic microscopy, X-ray diffractometry and mechanical property test. The results show that the combined addition of Y and Ca can refine the as-die-cast microstructure, result in the formation of Al2Ca phase and Al2Y phase, and inhibit the precipitation of Mg17Al12 phase. The combined addition of Y and small amount of Ca has little influence on the ambient temperature tensile properties, but increasing the content of Ca can improve significantly the tensile strength at both ambient and elevated temperatures. It is found that for AZ91-1Y-xCa alloy, the hardness and the elevated temperature tensile strength increase, while the elongation decreases with increasing the addition of Ca. The mechanism of mechanical properties improvement caused by the combined addition of Y and Ca was also discussed. 展开更多

A Mg cylinder head cover die casting was used to experimentally study the influences of casting pressure, the loading time and the piston position of pressure intensification on the variation of pressure and the quality of casting. The results show that casting pressure, the loading time and the piston position of pressure intensification have great influences on the pressure variations in the mold, the quality and performance of casting. The external quality, the density and the tensile strength of casting were improved with the increase of casting pressure and the piston position of pressure intensification and the decrease of the loading time of pressure intensification. 展开更多

It is beneficial for fatigue design and fatigue life improvement to investigate the low cycle fatigue behavior of magnesium alloys. In order to investigate the low cycle fatigue behavior of die cast Mg-Al-Mn-Ce magnesium alloy, the strain controlled fatigue experiments were performed at room temperature and fatigue fracture surfaces of specimens were observed with scanning election microscopy for the alloys under die-cast and aged states. Cyclic stress response curves, strain amplitude versus reversals to failure curve, total strain amplitude versus fatigue life curves and cyclic stress-strain curves of Mg-Al-Mn-Ce alloys were analyzed. The results show that the Mg-Al-Mn-Ce alloys under die-cast(F) and aged(T5) states exhibit cyclic strain hardening under the applied total strain amplitudes, and aging treatment could greatly increase the cyclic stress amplitudes of die cast Mg-Al-Mn-Ce alloys. The relationships between the plastic strain amplitude, the elastic strain amplitude and reversals to failure of Mg-Al-Mn-Ce magnesium alloy under different treatment states could be described by Coffin-Manson and Basquin equations, respectively. Observations on the fatigue fracture surface of specimens reveal that the fatigue cracks initiate on the surface of specimens and propagate transgranularly. 展开更多

Both a conventional flow distributer and an improved one with a flow buffer were applied respectively during the high pressure die casting(HPDC)process,and samples of AZ91D magnesium alloy with different microstructure mainly consisting ofα-Mg grains,β-phase and porosities were obtained.According to the grain orientation analysis,the predominant deformation behavior inα-Mg grains was dislocation slip,supplemented by deformation twinning.Dislocation slip was more difficult to occur in the samples with the improved flow distributer on account of the fact that the size ofα-Mg grains in the microstructure was finer and more uniform.During the in situ tensile deformation test,cracks were observed to initiate from gas-shrinkage pore and island-shrinkage,and two main crack propagation mechanisms,porosity growth and coalescence were found accordingly.When the crack was in contact with theβ-phase,it would pass through and fracture the networkβ-phase,whereas bypass the islandβ-phase by detaching it from the surroundingα-Mg grains.Mechanical property tests showed that the samples with relatively more homogeneous microstructure would perform higher mechanical properties,which was the combined effect of matrixα-Mg grains,β-phase,and porosities. 展开更多
