Use of magnesium is the need of the hour due to its low density as well as its high strength-to-weight and stiffness-to-weight ratio etc.This study focuses on the effectiveness of liquid nitrogen(LN_(2))assisted cryogenic machining on the surface integrity(SI)characteristics of AZ91 magnesium alloy.Face milling using uncoated carbide inserts have been performed under liquid nitrogen(LN_(2))assisted cryogenic condition and compared with conventional(dry)milling.Experiments are performed using machining parameters in terms of cutting speeds of 325,475,625 m/min,feed rates of 0.05,0.1,0.15 mm/teeth and depth of cuts of 0.5,1,1.5 mm respectively.Most significant surface integrity characteristics such as surface roughness,microhardness,microstructure,and residual stresses have been investigated.Behaviour of SI characteristics with respect to milling parameters have been identified using statistical technique such as ANOVA and signal-to-noise(S/N)ratio plots.Additionally,the multi criteria decision making(MCDM)techniques such as additive ratio assessment method(ARAS)and complex proportional assessment(COPRAS)have been utilized to identify the optimal conditions for milling AZ91 magnesium alloy under both dry and cryogenic conditions.Use of LN_(2)during machining,resulted in reduction in machining temperature by upto 29%with a temperature drop from 251.2℃under dry condition to 178.5℃in cryogenic condition.Results showed the advantage of performing cryogenic milling in improving the surface integrity to a significant extent.Cryogenic machining considerably minimized the roughness by upto 28%and maximised the microhardness by upto 23%,when compared to dry machining.Cutting speed has caused significant impact on surface roughness(95.33%-dry,92.92%-cryogenic)and surface microhardness(80.33%-dry,82.15%-cryogenic).Due to the reduction in machining temperature,cryogenic condition resulted in compressive residual stresses(maximumσ║=-113 MPa)on the alloy surface.Results indicate no harm to alloy microstructure in both conditions,with no alterations to grain integrity and minimal reduction in the average grain sizes in the near machined area,when compared to before machined(base material)surface.The MCDM approach namely ARAS and COPRAS resulted in identical results,with the optimal condition being cutting speed of 625 m/min,a feed rate of 0.05 mm/teeth,and a depth of cut of 0.5 mm for both dry and cryogenic environments. 展开更多

Textured surfaces with certain micro/nano structures have been proven to possess some advanced functions,such as reducing friction,improving wear and increasing wettability.Accurate prediction of micro/nano surface textures is of great significance for the design,fabrication and application of functional textured surfaces.In this paper,based on the kinematic analysis of cutter teeth,the discretization of ultrasonic machining process,transformation method of coordinate systems and the cubic spline data interpolation,an integrated theoretical model was established to characterize the distribution and geometric features of micro textures on the surfaces machined by different types of ultrasonic vibration-assisted milling(UVAM).Based on the theoretical model,the effect of key process parameters(vibration directions,vibration dimensions,cutting parameters and vibration parameters)on tool trajectories and microtextured surface morphology in UVAM is investigated.Besides,the effect of phase difference on the elliptical shape in 2D/3D ultrasonic elliptical vibration-assisted milling(UEVAM)was analyzed.Compared to conventional numerical models,the method of the cubic spline data interpolation is applied to the simulation of microtextured surface morphology in UVAM,which is more suitable for characterizing the morphological features of microtextured surfaces than traditional methods due to the presence of numerous micro textures.The prediction of surface roughness indicates that the magnitude of ultrasonic amplitude in z-direction should be strictly limited in 1D rotary UVAM,2D and 3D UEVAM due to the unfavorable effect of axial ultrasonic vibration on the surface quality.This study can provide theoretical guidance for the design and fabrication of microtextured surfaces in UVAM. 展开更多

High-speed milling of titanium alloys is widely used in aviation and aerospace industries for its high efficiency and good quality.In order to optimize the machining parameters in high-speed milling TB6 titanium alloy,experiments of high-speed milling and fatigue were conducted to investigate the effect of parameters on 3D surface topography and fatigue life.Based on the fatigue fracture,the effect mechanism of surface topography on the fatigue crack initiation was proposed.The experiment results show that when the milling speed ranged from 100 m/min to 140 m/min,and the feed per tooth ranged from 0.02 mm/z to 0.06 mm/z,the obtained surface roughness were within the limit(0.8 μm).Fatigue life decreased sharply with the increase of surface equivalent stress concentration factor.The average error of fatigue life between the established model and the experimental results was 6.25%.The fatigue cracks nucleated at the intersection edge of machined surface. 展开更多

Two-terminal(2-T)perovskite(PVK)/CuIn(Ga)Se_(2)(CIGS)tandem solar cells(TSCs)have been considered as an ideal tandem cell because of their best bandgap matching regarding to Shockley–Queisser(S–Q)limits.However,the nature of the irregular rough morphology of commercial CIGS prevents people from improving tandem device performances.In this paper,D-homoserine lactone hydrochloride is proven to improve coverage of PVK materials on irregular rough CIGS surfaces and also passivate bulk defects by modulating the growth of PVK crystals.In addition,the minority carriers near the PVK/C60 interface and the incompletely passivated trap states caused interface recombination.A surface reconstruction with 2-thiopheneethylammonium iodide and N,N-dimethylformamide assisted passivates the defect sites located at the surface and grain boundaries.Meanwhile,LiF is used to create this field effect,repelling hole carriers away from the PVK and C60 interface and thus reducing recombination.As a result,a 2-T PVK/CIGS tandem yielded a power conversion efficiency of 24.6%(0.16 cm^(2)),one of the highest results for 2-T PVK/CIGS TSCs to our knowledge.This validation underscores the potential of our methodology in achieving superior performance in PVK/CIGS tandem solar cells. 展开更多

How to control surface roughness of steel strip in a narrow range for a long time has become an important question because surface roughness would significantly influence the appearance of the products. However, there are few effective solutions to solve the problem currently. In this paper, considering both asperities of work roll pressing in and squeezing the steel strip, two asperity contact models including squeezing model and pressing in model in a two-stand temper mill rolling are established by using finite element method(FEM). The simulation investigates the influences of multiple process parameters, such as work roll surface roughness, roll radius and roll force on the surface roughness of steel strip. The simulation results indicate that work rolls surface roughness and roll force play important roles in the products; furthermore, the effect of roll force in the first stand is opposite to the second. According to the analysis, a control method for steel strip surface roughness in a narrow range for a long time is proposed, which applies higher work roll roughness in the first stand and lower roll roughness in the second to make the steel strip roughness in a required narrow range. In the later stage of the production, decreasing the roll force in the first stand and increasing the roll force in the second stand guarantee the steel strip roughness relatively stable in a long time. The following experimental measurements on the surface topography and roughness of the steel strips during the whole process are also conducted. The results validate the simulation conclusions and prove the effect of the control method. The application of the proposed method in the steel strip production shows excellent performance including long service life of work roll and high finished product rate. 展开更多

Short tool life and rapid tool wear in micromachining of hard-to-machine materials remain a barrier to the process being economically viable. In this study, standard procedures and conditions set by the ISO for tool life testing in milling were used to analyze the wear of tungsten carbide micro-end-milling tools through slot milling conducted on titanium alloy Ti-6 Al-4 V. Tool wear was characterized by flank wear rate,cutting-edge radius change, and tool volumetric change. The effect of machining parameters, such as cutting speed and feedrate, on tool wear was investigated with reference to surface roughness and geometric accuracy of the finished workpiece. Experimental data indicate different modes of tool wear throughout machining, where nonuniform flank wear and abrasive wear are the dominant wear modes. High cutting speed and low feedrate can reduce the tool wear rate and improve the tool life during micromachining.However, the low feedrate enhances the plowing effect on the cutting zone, resulting in reduced surface quality and leading to burr formation and premature tool failure. This study concludes with a proposal of tool rejection criteria for micro-milling of Ti-6 Al-4 V. 展开更多

Micro milling is a flexible and economical method to fabricate micro components with three-dimensional geometry features over a wide range of engineering materials. But the surface roughness and micro topography always limit the performance of the machined micro components. This paper presents a surface generation simulation in micro end milling considering both axial and radial tool runout. Firstly, a surface generation model is established based on the geometry of micro milling cutter. Secondly, the influence of the runout in axial and radial directions on the surface generation are investigated and the surface roughness prediction is realized. It is found that the axial runout has a significant influence on the surface topography generation. Furthermore, the influence of axial runout on the surface micro topography was studied quantitatively, and a critical axial runout is given for variable feed per tooth to generate specific surface topography. Finally, the proposed model is validated by means of experiments and a good correlation is obtained. The proposed surface generation model o ers a basis for designing and optimizing surface parameters of functional machined surfaces. 展开更多

Aiming at the surface integrity of titanium alloy Ti-6Al-4V in high speed side milling, a series of side mill- ing tests were carried out with uncoated carbide milling cutter at various milling speeds. Surface roughness, residual stress, subsurface microstructure and microhardness variations were investigated. The surface roughness measurement results present that the milling speed from 80 to 120 m/min fails to produce better and more stable roughness values compared with the result obtained from 320 to 380 m/min. The residual stresses in the feed direction and axial depth of cut direction are in similar trends for the two milling speed levels mentioned above. Moreover, the residual stress pro- duced at 320 to 380 m/min is lower and more stable than that at 80 to 120 m/min. The microstructure analysis shows that the volume of β phase in the near surface becomes smaller and the deformation of β phase in the near surface be- comes obvious with the increase of the milling speed. Subsurface microhardness variation was observed down to 200 μm below the machined surface at 80 to 120 m/min and down to 160 μm at 320 to 380 m/min. It is concluded that better surface integrity and higher material removal rate can be obtained at 320 to 380 m/min than at 80 to 120 m/min. 展开更多

The active disturbance rejection (ADR) controller is composed of nonlinear tracking differentiator (TD), extended state observer (ESO) and nonlinear feedback (NF) law. The minimum quantity of lubrication(MQL) technique is becoming increasingly more popular due to the safety of environment.Moreover,MQL technique not only leads to economical benefits by way of saving lubricant costs but also presents better machinability.However,the effect of MQL parameters on machining is still not clear,which needs to be overcome.In this paper,the effect of different modes of lubrication,i.e.,conventional way using flushing,dry cutting and using the minimum quantity lubrication(MQL) technique on the machinability in end milling of a forged steel(50CrMnMo),is investigated.The influence of MQL parameters on tool wear and surface roughness is also discussed.MQL parameters include nozzle direction in relation to feed direction,nozzle elevation angle,distance from the nozzle tip to the cutting zone,lubricant flow rate and air pressure.The investigation results show that MQL technique lowers the tool wear and surface roughness values compared with that of conventional flood cutting fluid supply and dry cutting conditions.Based on the investigations of chip morphology and color,MQL technique reduces the cutting temperature to some extent.The relative nozzle-feed position at 120°,the angle elevation of 60° and distance from nozzle tip to cutting zone at 20 mm provide the prolonged tool life and reduced surface roughness values.This fact is due to the oil mists can penetrate in the inner zones of the tool edges in a very efficient way.Improvement in tool life and surface finish could be achieved utilizing higher oil flow rate and higher compressed air pressure.Moreover,oil flow rate increased from 43.8 mL?h to 58.4 mL?h leads to a small decrease of flank wear,but it is not very significant.The results obtained in this paper can be used to determine optimal conditions for milling of forged steel under MQL conditions. 展开更多

The aluminum alloy AlMn1Cu has been broadly applied for functional parts production because of its good properties. But few researches about the machining mechanism and the surface roughness were reported. The high-speed milling experiments are carried out in order to improve the machining quality and reveal the machining mechanism. The typical topography features of machined surface are observed by scan electron microscope(SEM). The results show that the milled surface topography is mainly characterized by the plastic shearing deformation surface and material piling zone. The material flows plastically along the end cutting edge of the flat-end milling tool and meanwhile is extruded by the end cutting edge, resulting in that materials partly adhere to the machined surface and form the material piling zone. As the depth of cut and the feed per tooth increase, the plastic flow of materials is strengthened and the machined surface becomes rougher. However, as the cutting speed increases, the plastic flow of materials is weakened and the milled surface becomes smoother. The cutting parameters (e.g. cutting speed, feed per tooth and depth of cut) influencing the surface roughness are analyzed. It can be concluded that the roughness of the machined surface formed by the end cutting edge is less than that by the cylindrical cutting edge when a cylindrical flat-end mill tool is used for milling. The proposed research provides the typical topography features of machined surface of the anti-rust aluminum alloy AlMn1Cu in high speed milling. 展开更多

To avoid the machine problems of excessive axial force, complex process flow and frequent tool changing during robotic drilling holes, a new hole-making technology (i.e., helical milling hole) was introduced for designing a new robotic helical milling hole system, which could further improve robotic hole-making ability in airplane digital assembly. After analysis on the characteristics of helical milling hole, advantages and limitations of two typical robotic helical milling hole systems were summarized. Then, vector model of helical milling hole movement was built on vector analysis method. Finally, surface roughness calculation formula was deduced according to the movement principle of helical milling hole, then the influence of main technological parameters on surface roughness was analyzed. Analysis shows that theoretical surface roughness of hole becomes poor with the increase of tool speed ratio and revolution radius. Meanwhile, the roughness decreases according to the increase of tool teeth number. The research contributes greatly to the construction of roughness prediction model in helical milling hole. 展开更多

The experiment of PCD cutter and YG6X cutter milling SiCp/Al matrix composites was conducted, and the effect of tool material and machining parameters on cutting force and surface roughness was investigated, and the milling process of PCD tool was simulated with finite element software. The results showed that the axial thrust force was larger than the other two while precision milling 45% volume SiCp/Al matrix composites by YG6X tool, which resulting from great compressive strength of the material. The cutting force of PCD tool was much smaller than that of the YG6X, and the surface roughness of PCD tool was also smaller. Considering the cutting force and machining surface quality, YG6X should be used for rough machining, and PCD should be used for precision machining. The results of finite element simulation of PCD tools were in good agreement with experimental results, which can provide basis for production. 展开更多

Milling Parameters Optimization of Al-Li Alloy Thin-Wall Workpieces Using Response Surface Methodology and Particle Swarm Optimization 被引量:2

To improve the milling surface quality of the Al-Li alloy thin-wall workpieces and reduce the cutting energy consumption.Experimental research on the milling processing of AA2195 Al-Li alloy thin-wall workpieces based on Response Surface Methodology was carried out.The single factor and interaction of milling parameters on surface roughness and specific cutting energy were analyzed,and the multi-objective optimization model was constructed.The Multiobjective Particle Swarm Optimization algorithm introducing the Chaos Local Search algorithm and the adaptive inertial weight was applied to determine the optimal combination of milling parameters.It was observed that surface roughness was mainly influenced by feed per tooth,and specific cutting energy was negatively correlated with feed per tooth,radial cutting depth and axial cutting depth,while cutting speed has a non-significant influence on specific cutting energy.The optimal combination of milling parameters with different priorities was obtained.The experimental results showed that the maximum relative error of measured and predicted values was 8.05%,and the model had high reliability,which ensured the low surface roughness and cutting energy consumption.It was of great guiding significance for the success of Al-Li alloy thin-wall milling with a high precision and energy efficiency. 展开更多

It is difficult to construct the prediction model for titanium alloy through analyzing the formation mechanism of surface roughness due to the complicated relation between influential factors and surface roughness.A novel algorithm based on the modified particle swarm optimization ( PSO ) least square support vector machine ( LSSVM ) is proposed to predict the roughness of the end milling titanium alloys.According to Taguchi method and features in milling titanium alloys , the influences of cutting speed , feed rate and axial depth of cut on surface roughness are investigated with the analysis of variance ( ANOVA ) of the experimental data.The research results show that the construction speed of the modified PSO LS-SVM model is two orders of magnitude faster than that of back propagation ( BP ) model.Moreover , the prediction accuracy is about one order of magnitude higher than that of BP model.The modified PSO LS-SVM prediction model can explain the influences of cutting speed , feed rate and axial depth of cut on the surface roughness of titanium alloys.Either a higher cutting speed , a lower feed rate or a smaller axial depth of cut can lead to the decrease of surface roughness. 展开更多

An approach is presented to optimize the surface roughness in high-speed finish milling of 7050- T7451 aeronautical aluminum alloy. In view of this, the multi-linear regression model for surface roughness has been developed in terms of slenderness ratio, cutting speed, radial depth-of-cut and feed per tooth by means of orthogonal experimental design. Variance analyses were applied to check the adequacy of the predictive model and the significances of the independent input parameters. Response contours of surface roughness were generated by using response surface methodology (RSM). From these contours, it was possible to select an optimum combination of cutting parameters that improves machining efficiency without increasing the surface roughness. 展开更多

This paper studies the influence of radial depth on vibration, chip formation and surface roughness during face milling of AISl3O4 austenitic stainless steel with indexable cemented carbide milling cutters. The amplitude of vibration acceleration increased with the increasing radial depth up to 80 mm. And the domain vibration frequency varied with the radial depth. In this paper, three types of chips were found: C shape, long shape and spiral shape. The minimum surface roughness value occurred when the radial depth equalled 40 mm in the experiment. Irregular changes of chip curl radius and chip thickness could be attributed to different numbers of alternately engaged teeth when the feed and speed were fixed. Surface roughness is related to forced vibration and chip formation. Radial depth with different numbers of alternately engaged teeth could significantly influence the forced vibration, chip formation, and surface roughness. 展开更多

Deep rolling is one of the most widely used surface mechanical treatments among several methods used to generate compressive residual stress. This process is usually used for axisymmetric components and can lead to improvements of the surface quality, dimensional accuracy, and mechanical properties. In this study, we deduced the appropriate deep rolling parameters for Al-3vol%Si C nanocomposite samples using roughness and microhardness measurements. The nanocomposite samples were fabricated using a combination of mechanical milling, cold pressing, and hot extrusion techniques. Density measurements indicated acceptable densification of the samples, with no porosity. The results of tensile tests showed that the samples are sufficiently strong for the deep rolling process and also indicated near 50% improvement of tensile strength after incorporating Si C nanoparticle reinforcements. The effects of some important rolling parameters, including the penetration depth, rotation speed, feed rate, and the number of passes, on the surface quality and microhardness were also investigated. The results demonstrated that decreasing the feed rate and increasing the number of passes can lead to greater surface hardness and lower surface roughness. 展开更多
