Referring to the visualized material flow patterns, a three-dimensional model was developed to conduct the numerical simulation of the temperature profile and plastic material flow in friction stir welding. The calculated velocity contour of plastic flow in close proximity of the tool is generally consistent with the visualized results. As the tool rotation speed increases at a constant tool travel speed, the material flow near the pin gets stronger. The predicted shape and size of the weld nugget zone match with the experimentally measured ones.展开更多
2A14-T62 butt joint was successfully welded by stationary shoulder friction stir welding(SSFSW)method.The results showed that using a pin with small shoulder could broaden the process window,and under a rotation speed...2A14-T62 butt joint was successfully welded by stationary shoulder friction stir welding(SSFSW)method.The results showed that using a pin with small shoulder could broaden the process window,and under a rotation speed of 2000 r/min and welding speed of 30 mm/min,joint with smooth surface,small reduction in thickness and little inner defects was obtained.The weld nugget zone was approx-imately circular,which was a unique morphology for SSFSW.The heat-affected zone(HAZ)and thermo-mechanically affected zone(TMAZ)were both quite narrow due to the lower heat input and slight mechanical action of the stationary shoulder.The fraction of high angle grain boundaries(HAGBs)exhibited a“W”shape along horizontal direction(from advancing side to retreating side),and the minim-um value located at HAZ.The average ultimate tensile strength and elongation of the joint were 325 MPa and 4.5%,respectively,with the joint efficiency of 68.3%.The joint was ductile fractured and the fracture surface contained two types of dimples morphology in different re-gions of the joint.Microhardness distribution in the joint exhibited a“W”shape,and the difference along the thickness direction was negli-gible.The joint had strong stress corrosion cracking susceptibility,and the slow stain rate tensile strength was 139 MPa.Microcrack and Al2O3 particulates were observed at the fracture surface.展开更多

However,the thermal cycles experienced by the material to be joined during FSW resulted in the deterioration of mechanical properties due to the coarsening and dissolution of strengthening precipitates in the thermo-mechanical affected zone(TMAZ) and heat affected zone(HAZ). Under water friction stir welding(UWFSW) is a variant of FSW process which can maintain low heat input as well as constant heat input along the weld line. The heat conduction and dissipation during UWFSW controls the width of TMAZ and HAZ and also improves the joint properties. In this investigation, an attempt has been made to evaluate the mechanical properties and microstructural characteristics of AA2519-T87 aluminium alloy joints made by FSW and UWFSW processes. Friction stir welding between AA5052-H32aluminium plates is performed by central composite design technique of response surface methodology.It is found that the welding parameters such as tool pin profile,tool rotatio...Friction stir welding between AA5052-H32aluminium plates is performed by central composite design technique of response surface methodology.It is found that the welding parameters such as tool pin profile,tool rotational speed,welding speed,and tool tilt angle play a major role in deciding the joint characteristics.The joints fabricated using tapered square pin profile tool with a tool rotational speed of600r/min,welding speed of65mm/min,and tool tilt angle of1.5°result in an unexpected weld efficiency of93.51%.Mathematical models are developed to map the correlation between the parameters and responses(ultimate tensile strength and elongation)and these models are optimized to maximize the ultimate tensile strength of the friction stir welded joint.Response plots generated from the mathematical models are used to interpret the interaction effects of the welding parameters on the response variables.Adequacy of the developed models is validated using analysis of variance(ANOVA)technique.Results from the confirmatory experiments plotted in scatter diagram show a good agreement with predicted models.Different grain structures in various zones of the weld are examined by observing the micro and macro structures of the weld.展开更多

The plates of AA5086 aluminium alloy were joined together by friction stir welding at a fixed rotation speed of 1000 r/min various welding speeds ranging from 63 to 100 mm/min.Corrosion behavior of the parent alloy(PA...The plates of AA5086 aluminium alloy were joined together by friction stir welding at a fixed rotation speed of 1000 r/min various welding speeds ranging from 63 to 100 mm/min.Corrosion behavior of the parent alloy(PA),the heat affected zone(HAZ),and the weld nugget zone(WNZ)of the joints were studied in 3.5%(mass fraction)aerated aqueous Na Cl solution by potentiodynamic polarization and electrochemical impedance spectroscopy(EIS).The corrosion susceptibility of the weldments increases when the welding speed increases to 63 and 100 mm/min.However,the value of corrosion rate in the weldments is lower than that in the PA.Additionally,the corrosion current density increases with increasing the welding speed in the HAZ and the WNZ.On the contrary,the corrosion potential in the WNZ appears more positive than in the HAZ with decreasing the welding speed.The WNZ exhibits higher resistance compared to the HAZ and the PA as the welding speed decreases.The results obtained from the EIS measurements suggest that the weld regions have higher corrosion resistance than the parent alloy.With increasing the welding speed,the distribution and extent of the corroded areas in the WNZ region are lower than those of the HAZ region.In the HAZ region,in addition to the pits in the corroded area,some cracks can be seen around the corroded areas,which confirms that intergranular corrosion is formed in this area.The alkaline localized corrosion and the pitting corrosion are the main corrosion mechanisms in the corroded areas within the weld regions.Crystallographic pits are observed within the weld regions.展开更多

In this study, ...Ultrasonic assisted friction stir welding (UAFSW) is a recent modification of conventional friction stir welding, which adds ultrasonic energy directly into the friction stir welding area by the pin. In this study, 2A12 aluminum alloy was welded by this process and conventional, respectively. The tensile tests, microstructure and fracture surface of FSW joint and UAFSW joint were analyzed. The research results show that the surface forming texture of ultrasonic assisted friction stir welding joint, compared with conventional, is finer and more uniform, showing metallic matte color. The grains are much finer in weld nugget zone, thermo-mechanically affected zone and heat-affected zone; S-phase particles size is much smaller and distribution is more homogeneous in the matrix. The tensile strength of UAFSW joint is 94. 13% of base metal, and the elongation is 11.77%. The tensile strength of FSW joint is 83.15% of base metal, and the elongation is 8.81%. The tests results reveal that ultrasonic vibration can improve the tensile strength and the elongation of welded joints.展开更多

In order to evaluate the effect of process parameters such as tool rotational speed, traverse speed and axial force on tensile strength of friction stir welded RDE-40 aluminium alloy, Taguchi parametric design and optimization approach was used. Through the Taguchi parametric design approach, the optimum levels of process parameters were determined. The results indicate that the rotational speed, welding speed and axial force are the significant parameters in deciding the tensile strength of the joint. The predicted optimal value of tensile strength of friction stir welded RDE-40 aluminium alloy is 303 MPa. The results were confirmed by further experiments.展开更多

The corrosion fatigue crack source originates from the junction of nugget zone(NZ)and thermo-mechanical affected zone(TMAZ). Multiple crack sources are developed at the same time, and they merge into large cracks along the boundary line of NZ and TMAZ during the propagation stage. Furthermore, a mutual reinforcement coupling always exists between corrosion and cyclic loading during the initiation and propagation of corrosion fatigue crack. It is necessary to consider the effect of welding residual stress for understanding the mechanism of corrosion fatigue fracture of FSW joints.展开更多

Using the selected welding parameters, excellent surface appearance forms, but the interface macrograph for each lap joint cross-section is different. With the increase of welding speed or the decrease of tool rotation rate, the amount of Ti alloy particles stirred into the stir zone by the force of tool pin decreases continuously. Moreover, the failure loads of the lap joints also decrease with increasing welding speed and the largest value is achieved at welding speed of 60 mm/min and tool rotation rate of 1500 r/min, where the interracial zone can be divided into 3 kinds of layers. The microhardness of the lap joint shows an uneven distribution and the maximum hardness of HV 502 is found in the middle of the stir zone.展开更多
Friction stir keyholeless spot welding(FSKSW) using a retractable pin for 1.0 mm thick galvanized mild steel and 3 mm thick AZ31 B magnesium alloy in a lap configuration was investigated.The process variables were o...Friction stir keyholeless spot welding(FSKSW) using a retractable pin for 1.0 mm thick galvanized mild steel and 3 mm thick AZ31 B magnesium alloy in a lap configuration was investigated.The process variables were optimized in terms of the joint strength.The effects of the stacking sequence on joint formation and the joining mechanism of FSKSW AZ31B-to-mild steel joints were also analyzed.It shows that the process window and joint strength are strongly influenced by the stacking sequence of the workpieces.While the process window is narrow and unstable for FSKSW of a magnesium-to-steel stack-up,a desirable process was established for the steel-to-magnesium stacking sequence,a desirable process and higher strength joint can be got when the steel-to-magnesium stacking sequence.XRD phase and EPMA analyses of the FSKSW joint showed that the intermetallic compounds are formed at the steel-to-magnesium interface,and the element diffusion between the mild steel and AZ31 B magnesium alloy revealed that the joining methods for FSKSW joints is the main mechanical joining along with certain metallurgical bonding.展开更多
The microstructure and hardness of the stir zone (SZ) with different welding heat inputs were investigated for friction stir-welded 2024-T3 aluminum by transmission electron microscopy, differential scanning calorim...The microstructure and hardness of the stir zone (SZ) with different welding heat inputs were investigated for friction stir-welded 2024-T3 aluminum by transmission electron microscopy, differential scanning calorimeter and Vickers micro-hardness test. The results show that welding heat input has a significant effect on the hardness of the SZ. Under high welding heat input condition, a higher welding speed is beneficial for improving the hardness of the SZ. However, when the welding heat input is low, the hardness of the SZ elevates with increasing the rotation speed. The hardness of the SZ decreases after post-welded heat treatment due to overaging. The joints welded at 500 r/min and 100 mm/min show a high resistance to overaging. The reduction of hardness in the SZ is only 3.8%, while in other joints, the reduction is more than 10%. The morphology of strengthening precipitates plays important roles for the improvement of hardness.展开更多

The vaporizing characteristics of water were analyzed to illuminate the boundary conditions of underwater FSW. Temperature dependent properties of the material were considered for the modeling. FSW experiments were carried out to validate the calculated results, and the calculated results showed good agreement with the experimental results. The results indicate that the maximum peak temperature of underwater joint is significantly lower than that of normal joint, although the surface heat flux of shoulder during the underwater FSW is higher than that during normal FSW. For underwater joint, the high-temperature distributing area is dramatically narrowed and the welding thermal cycles in different zones are effectively controlled in contrast to the normal joint.展开更多

Results indicate that the shoulder-plate contact area takes more important contribution to the heat generation than the pin-plate contact area. The increase of the shoulder diameter or the decrease of the pin diameter can lead to the increase of the welding temperature in FSW, but the change of shoulder size is more important. Compared to the cases in FSW of AA6061-T6, the input power is obviously increased in FSW of AA2024-T3 and the ratio of the plastic dissipation to the friction dissipation becomes decreased.展开更多

Thermal spraying, laser surfacing, electron beam welding are the most widely used techniques to alter the surface morphology of base metal. Preliminary studies reveal that the coating and layering of aluminium alloys with ceramic particles enhance the ballistic resistance. Furthermore, among aluminium alloys,7075 aluminium alloy exhibits high strength which can be compared to that of steels and has profound applications in the designing of lightweight fortification structures and integrated protection systems. Having limitations such as poor bond integrity, formation of detrimental phases and interfacial reaction between reinforcement and substrate using fusion route to deposit hard particles paves the way to adopt friction stir processing for fabricating surface composites using different sizes of boron carbide particles as reinforcement on armour grade 7075 aluminium alloy as matrix in the present investigation. Wear and ballistic tests were carried out to assess the performance of friction stir processed AA7075 alloy. Significant improvement in wear resistance of friction stir processed surface composites is attributed to the change in wear mechanism from abrasion to adhesion. It has also been observed that the surface metal matrix composites have shown better ballistic resistance compared to the substrate AA7075 alloy. Addition of solid lubricant Mo S2 has reduced the depth of penetration of the projectile to half that of base metal AA7075 alloy. For the first time, the friction stir processing technique was successfully used to improve the wear and ballistic resistances of armour grade high strength AA7075 alloy.展开更多

MAO parameters were also optimized to achieve coatings with minimum porosity and maximum hardness. Further, the effect of MAO parameters on coating characteristics was analysed. This study aims to improve the mechanical properties of welded samples by preventing the fracture location at the Mg/Al interface. Friction stir welding was performed to join Mg to Al at different rotational and travel speeds. The microstructure of the welded samples showed the IMCs layers containing Al12Mg17(γ) and Al3Mg2(β) at the welding zone with a thickness(< 3.5 μm). Mechanical properties were mainly affected by the thickness of the IMCs, which was governed by welding parameters. The highest tensile strength was obtained at 600 r/min and 40 mm/min with a welding efficiency of 80%. The specimens could fracture along the boundary at the thermo-mechanically affected zone in the Mg side of the welded joint.展开更多

文摘The plates of AA5086 aluminium alloy were joined together by friction stir welding at a fixed rotation speed of 1000 r/min various welding speeds ranging from 63 to 100 mm/min.Corrosion behavior of the parent alloy(PA),the heat affected zone(HAZ),and the weld nugget zone(WNZ)of the joints were studied in 3.5%(mass fraction)aerated aqueous Na Cl solution by potentiodynamic polarization and electrochemical impedance spectroscopy(EIS).The corrosion susceptibility of the weldments increases when the welding speed increases to 63 and 100 mm/min.However,the value of corrosion rate in the weldments is lower than that in the PA.Additionally,the corrosion current density increases with increasing the welding speed in the HAZ and the WNZ.On the contrary,the corrosion potential in the WNZ appears more positive than in the HAZ with decreasing the welding speed.The WNZ exhibits higher resistance compared to the HAZ and the PA as the welding speed decreases.The results obtained from the EIS measurements suggest that the weld regions have higher corrosion resistance than the parent alloy.With increasing the welding speed,the distribution and extent of the corroded areas in the WNZ region are lower than those of the HAZ region.In the HAZ region,in addition to the pits in the corroded area,some cracks can be seen around the corroded areas,which confirms that intergranular corrosion is formed in this area.The alkaline localized corrosion and the pitting corrosion are the main corrosion mechanisms in the corroded areas within the weld regions.Crystallographic pits are observed within the weld regions.
文摘Ultrasonic assisted friction stir welding (UAFSW) is a recent modification of conventional friction stir welding, which adds ultrasonic energy directly into the friction stir welding area by the pin. In this study, 2A12 aluminum alloy was welded by this process and conventional, respectively. The tensile tests, microstructure and fracture surface of FSW joint and UAFSW joint were analyzed. The research results show that the surface forming texture of ultrasonic assisted friction stir welding joint, compared with conventional, is finer and more uniform, showing metallic matte color. The grains are much finer in weld nugget zone, thermo-mechanically affected zone and heat-affected zone; S-phase particles size is much smaller and distribution is more homogeneous in the matrix. The tensile strength of UAFSW joint is 94. 13% of base metal, and the elongation is 11.77%. The tensile strength of FSW joint is 83.15% of base metal, and the elongation is 8.81%. The tests results reveal that ultrasonic vibration can improve the tensile strength and the elongation of welded joints.
文摘Taguchi approach was applied to determine the most influential control factors which will yield better tensile strength of the joints of friction stir welded RDE-40 aluminium alloy. In order to evaluate the effect of process parameters such as tool rotational speed, traverse speed and axial force on tensile strength of friction stir welded RDE-40 aluminium alloy, Taguchi parametric design and optimization approach was used. Through the Taguchi parametric design approach, the optimum levels of process parameters were determined. The results indicate that the rotational speed, welding speed and axial force are the significant parameters in deciding the tensile strength of the joint. The predicted optimal value of tensile strength of friction stir welded RDE-40 aluminium alloy is 303 MPa. The results were confirmed by further experiments.

文摘The corrosion fatigue fracture mechanism of friction stir welding(FSW) joints of 7075 aluminium alloy in3.5% NaCl solution is investigated. The corrosion fatigue crack source originates from the junction of nugget zone(NZ)and thermo-mechanical affected zone(TMAZ). Multiple crack sources are developed at the same time, and they merge into large cracks along the boundary line of NZ and TMAZ during the propagation stage. Furthermore, a mutual reinforcement coupling always exists between corrosion and cyclic loading during the initiation and propagation of corrosion fatigue crack. It is necessary to consider the effect of welding residual stress for understanding the mechanism of corrosion fatigue fracture of FSW joints.
文摘Friction stir welding experiments were conducted to study the effects of the process parameters on the weld quality of 2A12 aluminium alloys. Through appropriate selection of the shoulder press amount (axial force), tool rotation speed and welding speed, good joints were obtained for the test pieces with thickness of 6 ram. The microstructures in weld nugget zone, thermo-mechanical affected zone and heat-affected zone were analyzed. It is found that the ratio of the tool rotation speed to the welding speed should be optimized for a suitable shoulder press amount.

文摘Lap joints of TC1 Ti alloy and LF6 A1 alloy dissimilar materials were fabricated by friction stir welding and corresponding interface characteristics were investigated. Using the selected welding parameters, excellent surface appearance forms, but the interface macrograph for each lap joint cross-section is different. With the increase of welding speed or the decrease of tool rotation rate, the amount of Ti alloy particles stirred into the stir zone by the force of tool pin decreases continuously. Moreover, the failure loads of the lap joints also decrease with increasing welding speed and the largest value is achieved at welding speed of 60 mm/min and tool rotation rate of 1500 r/min, where the interracial zone can be divided into 3 kinds of layers. The microhardness of the lap joint shows an uneven distribution and the maximum hardness of HV 502 is found in the middle of the stir zone.

文摘Friction stir keyholeless spot welding(FSKSW) using a retractable pin for 1.0 mm thick galvanized mild steel and 3 mm thick AZ31 B magnesium alloy in a lap configuration was investigated.The process variables were optimized in terms of the joint strength.The effects of the stacking sequence on joint formation and the joining mechanism of FSKSW AZ31B-to-mild steel joints were also analyzed.It shows that the process window and joint strength are strongly influenced by the stacking sequence of the workpieces.While the process window is narrow and unstable for FSKSW of a magnesium-to-steel stack-up,a desirable process was established for the steel-to-magnesium stacking sequence,a desirable process and higher strength joint can be got when the steel-to-magnesium stacking sequence.XRD phase and EPMA analyses of the FSKSW joint showed that the intermetallic compounds are formed at the steel-to-magnesium interface,and the element diffusion between the mild steel and AZ31 B magnesium alloy revealed that the joining methods for FSKSW joints is the main mechanical joining along with certain metallurgical bonding.

文摘The microstructure and hardness of the stir zone (SZ) with different welding heat inputs were investigated for friction stir-welded 2024-T3 aluminum by transmission electron microscopy, differential scanning calorimeter and Vickers micro-hardness test. The results show that welding heat input has a significant effect on the hardness of the SZ. Under high welding heat input condition, a higher welding speed is beneficial for improving the hardness of the SZ. However, when the welding heat input is low, the hardness of the SZ elevates with increasing the rotation speed. The hardness of the SZ decreases after post-welded heat treatment due to overaging. The joints welded at 500 r/min and 100 mm/min show a high resistance to overaging. The reduction of hardness in the SZ is only 3.8%, while in other joints, the reduction is more than 10%. The morphology of strengthening precipitates plays important roles for the improvement of hardness.

文摘The thermal modeling of underwater friction stir welding (FSW) was conddcted with a three-dimensional heat transfer model. The vaporizing characteristics of water were analyzed to illuminate the boundary conditions of underwater FSW. Temperature dependent properties of the material were considered for the modeling. FSW experiments were carried out to validate the calculated results, and the calculated results showed good agreement with the experimental results. The results indicate that the maximum peak temperature of underwater joint is significantly lower than that of normal joint, although the surface heat flux of shoulder during the underwater FSW is higher than that during normal FSW. For underwater joint, the high-temperature distributing area is dramatically narrowed and the welding thermal cycles in different zones are effectively controlled in contrast to the normal joint.

文摘Coupled thermo-mechanical model was used to investigate the effects of the pin diameter, the shoulder diameter and the in conical angle on the heat generations, the material deformations and the energy histories in friction stir welding(FSW) of AA2024-T3 alloy. Results indicate that the shoulder-plate contact area takes more important contribution to the heat generation than the pin-plate contact area. The increase of the shoulder diameter or the decrease of the pin diameter can lead to the increase of the welding temperature in FSW, but the change of shoulder size is more important. Compared to the cases in FSW of AA6061-T6, the input power is obviously increased in FSW of AA2024-T3 and the ratio of the plastic dissipation to the friction dissipation becomes decreased.

文摘Industrial applications of aluminium and its alloys are restricted because of their poor tribological properties. Thermal spraying, laser surfacing, electron beam welding are the most widely used techniques to alter the surface morphology of base metal. Preliminary studies reveal that the coating and layering of aluminium alloys with ceramic particles enhance the ballistic resistance. Furthermore, among aluminium alloys,7075 aluminium alloy exhibits high strength which can be compared to that of steels and has profound applications in the designing of lightweight fortification structures and integrated protection systems. Having limitations such as poor bond integrity, formation of detrimental phases and interfacial reaction between reinforcement and substrate using fusion route to deposit hard particles paves the way to adopt friction stir processing for fabricating surface composites using different sizes of boron carbide particles as reinforcement on armour grade 7075 aluminium alloy as matrix in the present investigation. Wear and ballistic tests were carried out to assess the performance of friction stir processed AA7075 alloy. Significant improvement in wear resistance of friction stir processed surface composites is attributed to the change in wear mechanism from abrasion to adhesion. It has also been observed that the surface metal matrix composites have shown better ballistic resistance compared to the substrate AA7075 alloy. Addition of solid lubricant Mo S2 has reduced the depth of penetration of the projectile to half that of base metal AA7075 alloy. For the first time, the friction stir processing technique was successfully used to improve the wear and ballistic resistances of armour grade high strength AA7075 alloy.

文摘Micro-arc oxidation(MAO) technique is capable of producing dense oxide films on the aluminium alloy surface. This oxide film protects the aluminium alloy from the corrosion attack for longer duration.Empirical relationships were derived to evaluate the MAO coating properties(porosity and hardness) by incorporating very important MAO parameters(current density, inter-electrode distance and oxidation time). MAO parameters were also optimized to achieve coatings with minimum porosity and maximum hardness. Further, the effect of MAO parameters on coating characteristics was analysed. From the results, it is found that the current density has greater influence on the responses than the other two parameters.

文摘Joining Mg to Al is challenging because of the deterioration of mechanical properties caused by the formation of intermetallic compounds(IMCs) at the Mg/Al interface. This study aims to improve the mechanical properties of welded samples by preventing the fracture location at the Mg/Al interface. Friction stir welding was performed to join Mg to Al at different rotational and travel speeds. The microstructure of the welded samples showed the IMCs layers containing Al12Mg17(γ) and Al3Mg2(β) at the welding zone with a thickness(< 3.5 μm). Mechanical properties were mainly affected by the thickness of the IMCs, which was governed by welding parameters. The highest tensile strength was obtained at 600 r/min and 40 mm/min with a welding efficiency of 80%. The specimens could fracture along the boundary at the thermo-mechanically affected zone in the Mg side of the welded joint.
文摘AA 6061-T6 aluminium alloy(Al-Mg-Si alloy) has gathered wide acceptance in the fabrication of light weight structures requiring a high specific strength and good corrosion resistance.Compared with the fusion welding processes that are routinely used for joining structural aluminium alloys,friction stir welding(FSW) process is an emerging solid state joining process in which the material welded does not melt and recast.Joint strength is influenced by the grain size and tensile strength of the weld nugget region.Hence,an attempt was made to develop empirical relationships to predict grain size and tensile strength of friction stir welded AA 6061-T6 aluminium alloy joints.The empirical relationships are developed by response surface methodology(RSM) incorporating FSW tool and process parameters.A linear regression relationship was also established between grain size and tensile strength of the weld nugget of FSW joints.

文摘Joining of dissimilar metals will offer many advantages in transportation sectors such as fuel consumption,weightreduction and emission reduction.However,joining of aluminium(Al)alloys with magnesium(Mg)alloys by fusion welding processis very complicated.Friction stir welding(FSW)is a feasible method to join these two dissimilar alloys.Mixing these two metalstogether in stir zone(SZ)leads to poor corrosion resistance.In this investigation,an attempt has been made to understand thecorrosion resistance of SZ of FSWed dissimilar joints of AA6061Al alloy and AZ31B Mg alloy.Potentiodynamic polarization testwas conducted by varying chloride ion concentration,pH value of the NaCl solution and exposure time.The corroded surfaces wereanalyzed using optical microscopy,scanning electron microscopy and XRD techniques.Of these three factors investigated,exposuretime is found to be the most significant factor to influence the corrosion behaviour of SZ of friction stir welded dissimilar joints ofAl/Mg alloys.
