A 3-D mathematical model considering turbulence phenomena has been established based on a computational fluid dynamics technique, so called 3-D SOLA-VOF (Solution Algorithm-Volume of Fluid), to simulate the fluid flow of mold filling process of die casting. In addition, the mathematical model for simulating the heat transfer in die casting process has also been established. The computation program has been developed by the authors with the finite difference method (FDM) recently. As verification, the mold filling process of a S-shaped die casting has been simulated and the simulation results coincide with that of the benchmark test. Finally, as a practical application, the gating design of a motorcycle component was modified by the mold filling simulation and the dies design of another motorcycle component was optimized by the heat transfer simulation. All the optimized designs were verified by the production practice. 展开更多

In this paper, an algorithm for simulating fluid flow and heat transfer for mold filling of shaped castings is presented. The main features of the algorithm include: 1) a simple but practical technique based on VOF method to determine free surface, 2) an explicit scheme of enthalpy to solve the energy equation more efficiently, and 3) an effective treatment to modify the flux deviation due to pressure iteration. In order to verify these methods, well controlled experiments have been repeatedly done with both water analog and gray iron pouring experiments to record the flow patterns and temperature variations. The calculated results are in accordance with the experimental ones. For the applications, the simulated initial temperature distribution right after mold filling was used to analyse subsequent solidification and to predict shrinkage defects. Actual castings were poured and tested in a foundry plant. The reuslts show that the defects predication with considering fluid flow effects is more precise than that without considering the effects. 展开更多

The gas fluid, the superheated liquid metal and the liquid metal containing solid grains are assumed to be governed by Navier-Stokes equations and solved through Projection method. The Level set method is used to track the gas-liquid interface boundary. In order to demonstrate the correctness of this new program for simulation of gas-liquid two-phase mold filling in casting, a benchmark filling experiment is simulated (this benchmark test is designed by XU and the filling process is recorded by a 16-mm film camera). The simulated results agree very well with the experimental results, showing that this new program can be used to properly predicate the gas-liquid two-phase mold filling simulation in casting. 展开更多

For optimal design of a gating system,the setting of diagnosis parameters is very important.In this study,the permanent mold casting process was selected because most of the other casting processes have more complicated factors that influence the mold filling pattern compared to the permanent mold casting process,such as the surface roughness of mold,gas generation from the mold wash and binder of sand mold,and the gas permeability through a sand mold,etc.Two diagnosis parameters(flow rate difference and arrival time difference) of molten metal flow pattern in the numerical simulation are suggested for design of an optimum casting system with a permanent mold.The results show that the arrival time difference can be used as one important diagnosis parameter of the complexity of the runner system and its usefulness has been verified via making aluminum parts using permanent mold casting(Fig.9). 展开更多

The main problems caused by improper gating are entrained aluminum oxide films and entrapped gas.In this study,the slot gating system is employed to improve mold filling behavior and therefore,to improve the quality of aluminum castings produced in permanent molds.An equipment as well as operation procedures for real-time X-ray radiography of molten aluminum flowing into permanent molds have been developed.Graphite molds transparent to X-rays are utilized which make it possible to observe the flow pattern through a number of vertically oriented gating systems.The investigation discovers that there are many influencing factors on the mold filling process.This paper focuses its research on some of the factors,such as the dimensions of the vertical riser and slot thickness,as well as roughness of the coating layer.The results indicate that molten metal can smoothly fill into casting cavity with a proper slot gating system.A bigger vertical riser,proper slot thickness and rougher coating can provide not only a better mold filling pattern,but also hot melt into the top of the cavity.A proper temperature gradient is obtainable,higher at the bottom and lower at the top of the casting cavity,which is in favor of feeding during casting solidification. 展开更多

In situ observations of the flow morphology during mold filling under counter gravity are conducted on a perspex water model by means of flow visualization, high speed photography and pattern processing. The experimental results indicate that influences of the dynamic factors on flow morphology can be expressed quantitatively with the parameterφ(k). The flow field takes on different morphology with change in values of φ(k). For thick and thin walled castings, the main dynamic factors influencing flow morphology are gravity and surface tension respectively. Under general circumstances, F_r and W_e should be equal in their values to guarantee the similarity between the prototype and the model in simulating mold filling under counter gravity by experiment. 展开更多

The mold filling and solidification simulation for the high pressure die casting (HPDC) and low pressure die casting (LPDC) processes were studied. A mathematical model considering the turbulent flow and heat transfer phenomenon during the HPDC process has been established and parallel computation technique was used for the mold filling simulation of the process. The laminar flow characteristics of the LPDC process were studied and a simplified model for the mold filling process of wheel castings has been developed. For the solidification simulation under pressure conditions, the cyclic characteristics and the complicated boundary conditions were considered and techniques to improve the computational efficiency are discussed. A new criterion for predicting shrinkage porosity of Al alloy under low pressure condition has been developed in the solidification simulation process. 展开更多

Firstly, this paper introduces mathematic model and the basic route of numerical simulation of casting's mold filling process. Then the computational time of mold filling process has been carefully studied, and some new and useful results have been gained from the study of the computational time. Element parameters including volume filled ratio,surface dimensionless distance,and surface filled ratio for DFDM(direct finite difference method)were proposed to describe shape and location of free surfaces in casting mold filling processes.A mathematical model of the filling process was proposed specially considering the mass,momentum and heat transfer in the vicinity of free surfaces.Furthermore,a method for gas entrapment was established by tracking flow of entrapped gas.The model and method were applied to practical ADC1 high pressure die castings.The gas entrapment prediction was compared with the fraction and maximum size of porosities in the different casting parts.The comparison shows validity of the proposed model and method.The study indicates that final porosities in high pressure die castings are dependent on both gas entrapment during mold filling process and pressure transfer within solidification period. 展开更多

Recently proposed mathematical model for mold filling processes under centrifugal force field conditions and the computer codes were first tested through the sample simulation of gravity mold filling process for a benchmark plate-casting, which were compared with quoted experimental observations. The model and the developed computer program were then applied to the numerical simulation of centrifugal field mold filling processes for a thin-section casting with a titanium alloy melt of assumed viscosity of 1.2 and 12.0 mm2/s, respectively. The computation result comparison shows that the flow behaviors of the filling melts are basically similar to each other although the less viscous melt tends to fill into the thin section casting cavity faster. 展开更多

The addition of rare earth yttrium(Y) can improve the performances of high temperature titanium alloys,such as the tensile ductility,thermal stability and creep property,etc.However,few studies on the effect of Y on the castability of titanium alloys have been carried out,which is significant to fabrication of thin-walled complex titanium castings by investment casting.In this study,the microstructure and mold filling capacity of a Ti-1100 alloy with different Y additions(0,0.1wt.%,0.3wt.%,0.5wt.% and 1.0wt.%) were investigated systematically through investment casting experiments,and the casting experiments were carried out in a centrifugal titanium casting machine.The microstructures of the alloy were observed via the optical microscopy,scanning electron microscopy and transmission electron microscopy.The mold filling capacity was tested by using of a grid pattern and was evaluated by the number of segments completely filled by the cast alloy.The results indicate that the grain size is decreased and the mold filling capacity is improved significantly with increasing the addition of Y from 0 to 1.0wt.%.The average primary grain size of Ti-1100 alloy is reduced from 250 μm to 50 μm and the mold filling capacity is increased from 61.5% to 100%.Considering the potential harmful effect on tensile properties of titanium alloys due to high concentrations of Y,it is suggested that Y addition should be about 0.3wt.%. 展开更多

A 3D mathematical model was proposed to simulate the mold filling process in high-pressure die casting(HPDC) to improve accuracy considering the surface tension. Piecewise liner interface calculation(PLIC) and volume of fluid(VOF) methods were used to construct the pattern of the liquid interface. A coupled levelset and VOF method(CLSVOF) was proposed to capture the interface pattern and obtain its normal vector. A continuum surface force(CSF) model was used to consider the surface tension. Two water analogy experiments were carried out using the proposed model. Simulation and experimental results were analyzed and compared; and the effects of surface tension were also discussed. The simulation results agreed well with the experiments and the simulation accuracy was an improvement on interface geometries, liquid flows, and gas entrapments. 展开更多

In this code, improvements and modifications were made on the original SOLA VOF and Donor Acceptor algorithms. A more accurate solution procedure for handling free surfaces is developed in order to describe the flows through complicated gating designs. A block casting of 200?mm×200?mm×50?mm with two different gating designs was chosen as the verifying problem. Water analog studies are carried out on these two gating designs. Estimation of base level changes in geological records is an important topic for petroleum geologists.Taking the Paleocene Upper Lingfeng Member of Lishui Sag as an example,this paper conducted a base level reconstruction based on Basin Filling Modelling(BFM).The reconstruction was processed on the ground of a previously interpreted seismic stratigraphic framework with several assumptions and simplification.The BFM is implemented with a nonlinear diffusion equation solver written in R coding that excels in shallow marine stratigraphic simulation.The modeled results fit the original stratigraphy very well.The BFM is a powerful tool for reconstructing the base level,and is an effective way to check the reasonableness of previous interpretations.Although simulation solutions may not be unique,the BFM still provides us a chance to gain some insights into the mechanism and dynamic details of the stratigraphy of sedimentary basins. 展开更多

A liquid-gas two-phase flow model is developed to describe the mold filling process and predict the air entrapment defect. The model is based on the combination of SOLA and Level Set Method. The pressure and velocity fields are calculated by SOLA,and the interface movement is simulated by Level Set method as the most common interface tracking method in recent years.In order to validate the feasibility of the model,the liquid-gas two-phase simulation results were tested by the broken dam problem and the S-shaped experiment. Comparison between the experiments and simulation results show that Level Set method might be a very promising tool in two-phase flow simulation during the mold filling process. 展开更多

The results show that the mold filling capacity was strengthened with increasing pouring temperature or increasing injection pressure. Under certain process parameters, the mold cavity was fully filled. However, the mold filling capacity decreased with increasing holding time. The mold filling capacity was improved with increasing shape factor of primary α(Al) grains; however, the solid fraction and the grain size significantly increased at the same time. In addition, the microstructures along the route of the spiral samples obviously differed. The grain size decreased gradually from the near-end to the far-end, whereas the shape factor increased gradually. 展开更多
