The profile of wheel/rail has great concern with the vehicle running safety, the wheel/rail wear and the rolling contact fatigue between wheel and rail, due to its severer impact on the dynamic behavior of both the railway vehicle/track, and the wheel/rail rolling contact status. However, recent studies in this respect are mainly explored in reverse methods, where track parameters are predetermined and invariable during the optimizing process. This paper attempts to propose a wheel-rail profiles matching design method considering multi-parameter, through optimizing wheel/rail profile under different rail cants and track gauges, based on the existed optimization technology for the normal gap of wheel/rail. The method presented in this paper can also, compared with the prior reverse methods, be called "forward solution method" in which the riding comfort, wheel unloading rate and wheel/rail contact stress of the speed-up railway passenger car are calculated by means of a vehicle-track coupling dynamic model, with the range of the rail cant varying from 1/20 to 1/40 and the rail gauge from 1 433 mm to 1 441 mm. These results show that the distribution status of the pairs of contact points can be obviously improved and the contact stress can be reduced significantly; a great influence is exposed by the rail cant and track gauge on the dynamic behavior of the high speed passenger car, and an optimal vehicle dynamics behavior are obtained with the optimized wheel/rail profile when the rail cant is 1/30 and the track gauge is 1 435 mm. This research can provide important references for the investigation of the wheel-rail profiles matching design method considering multi-parameter. 展开更多

The development of numerical models able to compute the wheel and rail profile wear is essential to improve the scheduling of maintenance operations required to restore the original profile shapes. This work surveys the main numerical models in the literature for the evaluation of the uniform wear of wheel and rail profiles. The standard structure of these tools includes a multibody simulation of the wheel-track coupled dynamics and a wear module implementing an experimental wear law. Therefore, the models are classified according to the strategy adopted for the worn profile update, ranging from models performing a single computation to models based on an online communication between the dynamic and wear modules.Nevertheless, the most common strategy nowadays relies on an iteration of dynamic simulations in which the profiles are left unchanged, with co-simulation techniques often adopted to increase the computational performances.Work is still needed to improve the accuracy of the current models.New experimental campaigns should be carried out to obtain refined wear coefficients and models, while strategies for the evaluation of both longitudinal and transversal wear, also considering the effects of tread braking, should be implemented to obtain accurate damage models. 展开更多

The existing multi-objective wheel profile optimization methods mainly consist of three sub-modules:(1)wheel profile generation,(2)multi-body dynamics simulation,and(3)an optimization algorithm. For the first module,a comparably conservative rotary-scaling finetuning(RSFT)method, which introduces two design variables and an empirical formula,is proposed to fine-tune the traditional wheel profiles for improving their engineering applicability. For the second module, for the TRAXX locomotives serving on the Blankenburg–Rubeland line,an optimization function representing the relationship between the wheel profile and the wheel–rail wear number is established based on Kriging surrogate model(KSM).For the third module,a method combining the regression capability of KSM with the iterative computing power of particle swarm optimization(PSO)is proposed to quickly and reliably implement the task of optimizing wheel profiles. Finally, with the RSFT–KSM–PSO method,we propose two wear-resistant wheel profiles for the TRAXX locomotives serving on the Blankenburg–Rubeland line, namely S1002-S and S1002-M.The S1002-S profile minimizes the total wear number by 30%,while the S1002-M profile makes the wear distribution more uniform through a proper sacrifice of the tread wear number, and the total wear number is reduced by 21%.The quasi-static and hunting stability tests further demonstrate that the profile designed by the RSFT–KSM–PSO method is promising for practical engineering applications. 展开更多

This paper develops a wheel profile fine-tuning system(WPFTS)that comprehensively considers the influence of wheel profile on wheel damage, vehicle stability, vehicle safety, and passenger comfort.WPFTS can recommend one or more optimized wheel profiles according to train operators’needs,e.g.,reducing wheel wear, mitigating the development of wheel out-of-roundness(OOR),improving the shape stability of the wheel profile.Specifically,WPFTS includes four modules:(I)a wheel profile generation module based on the rotary-scaling finetuning(RSFT)method;(II)a multi-objective generation module consisting of a rigid multi-body dynamics simulation(MBS)model,an analytical model, and a rigid–flexible MBS model, for generating 11 objectives related to wheel damage, vehicle stability, vehicle safety, and passenger comfort;(III)a weight assignment module consisting of an adaptive weight assignment strategy and a manual weight assignment strategy;and(IV)an optimization module based on radial basis function(RBF)and particle swarm optimization(PSO).Finally, three cases are introduced to show how WPTFS recommends a wheel profile according to train operators’needs.Among them,a wheel profile with high shape stability,a wheel profile for mitigating the development of wheel OOR,and a wheel profile considering hunting stability and derailment safety are developed, respectively. 展开更多

Purpose–In order to systematically grasp the changes and matching characteristics of wheel and rail profiles of high speed railway(HSR)in China,172 rail profile measurement points and 384 wheels of 6 high-speed electric motive unites(EMUs)were selected on 6 typical HSR lines, including Beijing–Shanghai,Wuhan–Guangzhou,Harbin–Dalian,Lanzhou–Xinjiang,Guiyang–Guangzhou and Dandong–Dalian for a two-year field test.Design/methodology/approach–Based on the measured data, the characteristics of rail and wheel wear were analyzed by mathematical statistics method. The equivalent conicity of wheel and rail matching in a wheel reprofiling cycle was analyzed by using the measured rail profile.Findings–Results showed that when the curve radius of HSR was larger than 2,495 m,the wear rate of straight line and curve rail was almost the same. For the line with annual traffic gross weight less than 11 Mt,the vertical wear of rail was less than 0.01 mm.The wear rate of the rail with the curve radius less than 800 m increased obviously. The wheel tread wear of EMUs on Harbin–Dalian line,Lanzhou–Xinjiang line and Dandong–Dalian line was relatively large, and the average wear rate of tread was about 0.05–0.06 mm$(10,000 km)1,while that of Beijing–Shanghai line,Wuhan–Guangzhou line and Guiyang–Guangzhou line was about 0.03–0.035 mm$(10,000 km)1.When the wear range was small, the equivalent conicity increased with the increase of wheel tread wear. When the wear range of wheel was wide, the wheel–rail contact points were evenly distributed, and the equivalent conicity did not increase obviously.Originality/value–This research proposes the distribution range of the equivalent conicity in one reprofiling cycle of various EMU trains, which provides guidance for the condition-based wheel reprofiling. 展开更多

Non-uniform rational B-spline(NURBS)curves are combined with the Kriging model to present a prediction method of the rail grinding profile for a grinding train. As a worn rail profile is a free-form curve, the parameterized model of a rail profile is constructed by using the cubic NURBS curve.Taking the removed area of the rail profile cross-section by grinding as the calculation index of the grinding amount, the grinding amount calculation model of a grinding wheel is established based on the area integral formula of the cubic NURBS curve. To predict the grinding amount of a grinding wheel in different modes,a Kriging model of the grinding amount is constructed, taking the travel speed of a grinding train, the grinding angle and grinding pressure of a grinding wheel as the variables, and considering the grinding amount of a grinding wheel as the response. On this basis, the prediction method of the rail grinding profile is presented based on the order-forming mechanisms. The effectiveness of this method is verified based on a practical application. 展开更多

Wheel polygonal wear can immensely worsen wheel/rail interactions and vibration performances of the train and track, and ultimately, lead to the shortening of service life of railway components. At present,wheel/rail medium-or high-frequency frictional interactions are perceived as an essential reason of the high-order polygonal wear of railway wheels, which are potentially resulted by the flexible deformations of the train/track system or other external excitations. In this work, the effect of wheel/rail flexibility on polygonal wear evolution of heavy-haul locomotive wheels is explored with aid of the long-term wheel polygonal wear evolution simulations,in which different flexible modeling of the heavy-haul wheel/rail coupled system is implemented.Further, the mitigation measures for the polygonal wear of heavy-haul locomotive wheels are discussed. The results point out that the evolution of polygonal wear of heavy-haul locomotive wheels can be veritably simulated with consideration of the flexible effect of both wheelset and rails.Execution of mixed-line operation of heavy-haul trains and application of multicut wheel re-profiling can effectively reduce the development of wheel polygonal wear. This research can provide a deep-going understanding of polygonal wear evolution mechanism of heavy-haul locomotive wheels and its mitigation measures. 展开更多

The dynamic load distribution within in-service axlebox bearings of high-speed trains is crucial for the fatigue reliability assessment and forward design of axlebox bearings. This paper presents an in situ measurement of the dynamic load distribution in the four rows of two axlebox bearings on a bogie wheelset of a high-speed train under polygonal wheel–rail excitation. The measurement employed an improved strain-based method to measure the dynamic radial load distribution of roller bearings. The four rows of two axlebox bearings on a wheelset exhibited different ranges of loaded zones and different means of distributed loads. Besides, the mean value and standard deviation of measured roller–raceway contact loads showed non-monotonic variations with the frequency of wheel–rail excitation. The fatigue life of the four bearing rows under polygonal wheel–rail excitation was quantitatively predicted by compiling the measured roller–raceway contact load spectra of the most loaded position and considering the load spectra as input. 展开更多

Purpose-This paper aims to analyze the stress and strain distribution on the track wheel web surface and study the optimal strain gauge location for force measurement system of the track wheel.Design/methodology/approach-Finite element method was employed to analyze the stress and strain distribution on the track wheel web surface under varying wheel-rail forces.Locations with minimal coupling interference between vertical and lateral forces were identified as suitable for strain gauge installation.Findings-The results show that due to the track wheel web’s unique curved shape and wheel-rail force loading mechanism, both tensile and compressive states exit on the surface of the web. When vertical force is applied,Mises stress and strain are relatively high near the inner radius of 710 mm and the outer radius of 1110mmof the web.Under lateral force, high Mises stress and strain are observed near the radius of 670mmon the inner and outer sides of the web.As the wheel-rail force application point shifts laterally toward the outer side, the Mises stress and strain near the inner radius of 710 mm of the web gradually decrease under vertical force while gradually increasing near the outer radius of 1110 mm of the web.Under lateral force, the Mises stress and strain on the surface of the web remain relatively unchanged regardless of the wheel-rail force application point.Based on the analysis of stress and strain on the surface of the web under different wheel-rail forces, the inner radius of 870 mm is recommended as the optimal mounting location of strain gauges for measuring vertical force, while the inner radius of 1143 mm is suitable for measuring lateral force.Originality/value-The research findings provide valuable insights for determining optimal strain gauge locations and designing an effective track wheel force measurement system. 展开更多

Purpose–This review aims to give a critical view of the wheel/rail high frequency vibration-induced vibration fatigue in railway bogie.Design/methodology/approach–Vibration fatigue of railway bogie arising from the wheel/rail high frequency vibration has become the main concern of railway operators.Previous reviews usually focused on the formation mechanism of wheel/rail high frequency vibration. This paper thus gives a critical review of the vibration fatigue of railway bogie owing to the short-pitch irregularities-induced high frequency vibration, including a brief introduction of short-pitch irregularities, associated high frequency vibration in railway bogie, typical vibration fatigue failure cases of railway bogie and methodologies used for the assessment of vibration fatigue and research gaps.Findings–The results showed that the resulting excitation frequencies of short-pitch irregularity vary substantially due to different track types and formation mechanisms. The axle box-mounted components are much more vulnerable to vibration fatigue compared with other components. The wheel polygonal wear and rail corrugation-induced high frequency vibration is the main driving force of fatigue failure, and the fatigue crack usually initiates from the defect of the weld seam.Vibration spectrum for attachments of railway bogie defined in the standard underestimates the vibration level arising from the short-pitch irregularities. The current investigations on vibration fatigue mainly focus on the methods to improve the accuracy of fatigue damage assessment, and a systematical design method for vibration fatigue remains a huge gap to improve the survival probability when the rail vehicle is subjected to vibration fatigue.Originality/value–The research can facilitate the development of a new methodology to improve the fatigue life of railway vehicles when subjected to wheel/rail high frequency vibration. 展开更多

The geometric shape of the wheel tread is mathematically expressed, and geometric parameters affecting the shape of the wheel were extracted as design variables. The vehicle dynamics simulation model was established based on the vehicle suspension parameters and track conditions of the actual operation, and the comprehensive dynamic parameters of the vehicle were taken as the design objectives. The matching performance of the wheel equivalent conicity with the vehicle and track parameters was discussed, and the best equivalent conicity was determined as the constraint condition of the optimization problem;a numerical calculation program is written to solve the optimization model based on a multi-population genetic algorithm. The results show that the algorithm has a fast calculation speed and good convergence.Compared with the LM profile, the two optimized profiles effectively reduce the wheelset acceleration and improve the lateral stability of the bogie and vehicle stability during straight running.Due to the optimized profile increases the equivalent conicity under larger lateral displacement of the wheelset, the lateral wheel-rail force, derailment coefficient, wheel load reduction rate, and wear index are reduced when the train passes through the curve line. This paper provides a feasible way to ensure the speed-up operation of a freight train. 展开更多

The design methods of anode and cathode are proposed for precision profile grinding. Based on the electrolytic machining theory, electrolytic equilibrium condition and Faraday′s law of electrolysis are applied to establishing the mathematical model of profile diamond dressing process- es. A finite element method (FEM) program is developed to solve the inverse boundary problem of Laplace′s equation. Desired anode contour or cathode shape is determined by computing the distribution of electric potential layer by layer. Electrolytic machining experiment is carried out to verify the simulated anode shape. The research result shows that shape deviation between designed cathode and profile wheel increases with the value of angle between feed rate and the normal to anode surface. The shape of simulated anode is consistent with the contour of metal-bonded diamond profile wheel for a given cathode. Based on the anode contour, cathode shape can also be designed accurately. 展开更多

A coupling thermo-mechanical model of wheel/rail in rolling-sliding contact is put forward using finite element method. The normal contact pressure is idealized as the Hertzian distribution, and the tangential force presented by Carter is used. In order to obtain thermal-elastic stress, the ther-mal-elastic plane stress problem is transformed to an elastic plane stress problem with equivalent fictitious thermal body force and fictitious boundary distributed force. The temperature rise and ther-mal-elastic stress of wheel and rail in rolling-sliding are analyzed. The non-steady state heat transfer between the contact surfaces of wheel and rail, heat-convection and radiation between the wheel/rail and the ambient are taken into consideration. The influences of the wheel rolling speed and wear rate on friction temperature and thermal-elastic stress are investigated. The results show the following: ① For rolling-sliding case, the thermal stress in the thin layer near the contact patch due to the friction temperature rise is severe. The higher rolling speed leads to the lower friction temperature rise and thermal stress in the wheel; ② For sliding case, the friction temperature and thermal stress of the wheel rise quickly in the initial sliding stage, and then get into a steady state gradually. The expansion of the contact patch, due to material wear, can affect the friction temperature rise and the thermal stress during wear process. The higher wear rate generates lower stress. The results can help under-stand the influence of friction temperature and thermal-elastic stress on wheel and rail damage. 展开更多

The manufacturing accuracy of ultra-precision master gears signifies the technological capability of the ultra-precision gear.Currently, there is little report about the manufacturing technologies of ultra-precision master gears at home and aboard. In order to meet the requirement of grinding ultra precision master gear, the gear grinder with flat-faced wheel Y7125 is chosen as the object machine tool and the geometric model of its precision generating part, the involute cam,is established.According to the structure of the involute cam,the effective working section and its adjustable range of the cam are determined, and the mathematical expressions of the effects of comprehensive eccentricity of the involute cam on gear profile deviations are derived.According to the primary harmonic trends of the deviation curve,it is shown that gear profile form and slope deviations in different work generating sections of the involute cam are different which the latter changes with the cam eccentricity obviously. Then, the issues of extreme values and methods of error compensation are studied and the conclusion that large adjustable range is benefit to search the optimal involute-cam section which is responding to the minimum gear profile deviations is obtained.A group of examples are calculated by choosing master gears with d=120 mm and m=2-6 mm and an involute cam with base diameter djcam =117 mm.And it is found that the maximum gear profile deviation counts for no more than 5% of the cam eccentricity after error compensation.A gear-grinding experiment on the master gear with m=2 mm is conducted by choosing different sections of the involute cam and the differences of gear profile deviations then the existence of the cam eccentricity are verified. The research discloses the rule of gear profile deviations caused by the comprehensive eccentricity of the involute cam and provides the theoretical guidance and the processing methods for grinding profile of the ultra precision master gear. 展开更多

The existing researches on the damping wheel mainly focus on investigating the influence of damping structure change on the vibro-acoustic control. The changes include the geometric size of the damping structure, the damping material parameters, and the placement, and so on.In order to further understand the mechanism in reducing the acoustic radiation of railway wheel with layer damping treatment,in this paper, the wheel is simply modified by a full-sized circular plate. The circle plate side has stuck circumference constrained damping ridges and radial constrained damping ridges on it.Based on a hybrid finite element method-boundary element method(FEM-BEM),the paper develops a vibro-acoustic radiation model for such a distributed constrained damping structure. The vibration and acoustic radiation of the circular plate is analyzed. In the analysis, the dynamic response of the system is obtained by using the 3D finite model superposition method. The obtained vibration response is used as the initial boundary condition in solving Helmholtz boundary integral equation for the sound radiation analysis. In the procedure, firstly, the modal analysis of the circular plate is performed to get the distribution of the system modal strain energy.Secondly, the vibro-acoustic radiation characteristics of the plate with different kinds of circumference damping ridges and radial damping ridges are compared in order to try to find the best effective damping ridge structure.Thirdly, using the distribution of the plate modal strain energy investigates the effect of the ridge distribution locations on the circular plate on its vibro-acoustic radiation. The calculation and analysis research results show that, the sticking circumference and radial damping ridges on the plate can control the vibro-acoustic radiation of the plate effectively in different frequency range. The distribution of the constrained damping ridge has an effect on reduction in vibro-acoustic radiation of the circular plate. The present research is very useful in the design of railway wheel with low noise level. 展开更多

A numerical methodology is introduced to simulate the wheel wear evolution of heavy haul freight car. The methodology includes the spatial coupling dynamics of vehicle and track, the three-dimensional rolling contact analysis of wheel-rail, the Specht's material wear model, and the strategy for reproducing the actual operation conditions of railway. The freight vehicle is treated as a full 3D rigid multi-body model. Every component is built detailedly and various contact interactions between parts are accurately simulated, taking into account the real clearances. The wheel-rail rolling contact calculation is carried out based on Hertz's theory and Kalker's FASTSIM algorithm. The track model is built based on field measurements. The material loss due to wear is evaluated according to the Specht's model in which the wear coefficient varies with the wear intensity. In order to exactly reproduce the actual operating conditions of railway, dynamic simulations are performed separately for all possible track conditions and running velocities in each iterative step.Dimensionless weight coefficients are introduced that determine the ratios of different cases and are obtained through site survey. For the wheel profile updating, an adaptive step strategy based on the wear depth is introduced, which can effectively improve the reliability and stability of numerical calculation. At last, the wear evolution laws are studied by the numerical model for different wheels of heavy haul freight vehicle running in curves. The results show that the wear of the front wheelset is more serious than that of the rear wheelset for one bogie, and the difference is more obvious for the outer wheels. The wear of the outer wheels is severer than that of the inner wheels. The wear of outer wheels mainly distributes near the flange and the root; while the wear of inner wheels mainly distributes around the nominal rolling circle. For the outer wheel of front wheelset of each bogie, the development of wear is gradually concentrated on the flange and the developing speed increases continually with the increase of traveled distance. 展开更多

The elastic-plastic contact problem with rolling friction of wheel-rail is solved using the FE parametric quadratic programming method. Thus, the complex elastic-plastic contact problem can be calculated with high accuracy and efficiency, while the Hertz's hypothesis and the elastic semi-space assumption are avoided. Based on the ‘one-point' contact calculation of wheel-rail, the computational model of ‘two-point' contact are established and calculated when the wheel flange is close to the rail. In the case of ‘two-point' contact, the changing laws of wheelrail contact are introduced and contact forces in various load cases are carefully analyzed. The main reason of wheel flange wear and rail side wear is found. Lubrication computational model of the wheel flange is constructed. Comparing with the result without lubrication, the contact force between wheel flange and rail decreases, which is beneficial for reducing the wear of wheel-rail. 展开更多

A three-dimensional (3-D) wheel-rail rolling contact model with a wheel fiat was built using commercial software Hypermesh, and the dynamic finite element simulation was conducted using LS-DYNA 3D/explicit code. Influences of the train speed, flat length and axle load on the vertical wheel-rail impact response were discussed, respectively. The results show that the maximum vertical wheel-rail impact force induced by the wheel flat is higher than that generated by the perfect wheel, and these two dynamic impact forces are much greater than the static axle load. Besides, the maximum von Mises equivalent stress and maximum equivalent plastic strain are observed on the wheel-rail contact surface, and both of them as well as the maximum wheel-rail impact force are sensitive to train speed, fiat length and axle load. 展开更多
