Friction welding (FW) is a process of solid state joining which is used extensively in recent years due to its advantages such as low heat input,production efficiency,ease of manufacture and environment friendliness.Friction welding can be used to join different types of ferrous metals and non-ferrous metals that cannot be welded by traditional fusion welding processes.The process parameters such as friction pressure,forging force,friction time and forging time play the major roles in determining the strength of the joints.In this investigation an attempt was made to develop an empirical relationship to predict the tensile strength of friction welded AA 6082 aluminium alloy and AISI 304 austenitic stainless steels joints,incorporating above said parameters.Response surface methodology (RSM) was applied to optimizing the friction welding process parameters to attain the maximum tensile strength of the joint. 展开更多

The strength values of joints at different regions of friction stir welding window were analyzed using tensile properties, microstructural studies, and the fracture location of joints was correlated with the lowest hardness distribution profiles. In order to evaluate the effect of process parameters such as tool rotational speed, traverse speed and axial force on tensile strength of friction stir welded RDE-40 aluminium alloy, Taguchi parametric design and optimization approach was used. Through the Taguchi parametric design approach, the optimum levels of process parameters were determined. The results indicate that the rotational speed, welding speed and axial force are the significant parameters in deciding the tensile strength of the joint. The predicted optimal value of tensile strength of friction stir welded RDE-40 aluminium alloy is 303 MPa. The results were confirmed by further experiments. 展开更多

AA2219 aluminium alloy square butt joints without filler metal addition were fabricated using gas tungsten arc welding (GTAW), electron beam welding (EBW) and friction stir welding (FSW) processes. The effects of three welding processes on the tensile, fatigue and corrosion behaviour were studied. Microstructure analysis was carried out using optical and electron microscopes. The results show that the FSW joints exhibit superior tensile and fatigue properties compared to EBW and GTAW joints. It is also found that the friction stir welds show lower corrosion resistance than EB and GTA welds. This is mainly due to the presence of finer grains and uniform distribution of strengthening precipitates in the weld metal of FSW joints. 展开更多

Though there are many coating materials available to combat erosionecorrosion damage in the above components, iron based amorphous coatings are considered to be more effective to combat erosionecorrosion problems. High velocity oxy-fuel(HVOF)spray process is considered to be a better process to coat the iron based amorphous powders. In this investigation, iron based amorphous metallic coating was developed on 316 stainless steel substrate using HVOF spray technique. Empirical relationships were developed to predict the porosity and micro hardness of iron based amorphous coating incorporating HVOF spray parameters such as oxygen flow rate, fuel flow rate, powder feed rate, carrier gas flow rate, and spray distance. In many circumstances,dissimilar metals have to be bonded together and the resulting joint interfaces must typically sustain mechanical and/or electrical forces without failure,which is not possible by fusion welding processes.The melting points of magnesium(Mg)and copper(Cu)have a significant difference(nearly 400℃)and this may lead to a large difference in the microstructure and joint performance of Mg-Cu joints.However,diffusion bonding can be used to join these alloys without much difficulty.This work analyses the effect of parameters on diffusion layer thickness,hardness and strength of magnesium-copper dissimilar joints.The experiments were conducted using three-factor,five-level,central composite rotatable design matrix.Empirical relationships were developed to predict diffusion layer thickness,hardness and strength using response surface methodology.It is found that bonding temperature has predominant effect on bond characteristics.Joints fabricated at a bonding temperature of 450℃, bonding pressure of 12 MPa and bonding time of 30 min exhibited maximum shear strength and bonding strength of 66 and 81 MPa, respectively. 展开更多

These problems can be eliminated by solid state welding process such as friction stir welding(FSW). In this investigation, a comparative evaluation of mechanical(tensile, impact,hardness) properties and microstructural features of shielded metal arc(SMA), gas metal arc(GMA) and friction stir welded(FSW) naval grade HSLA steel joints was carried out. It was found that the use of FSW process eliminated the problems related to fusion welding processes and also resulted in the superior mechanical properties compared to GMA and SMA welded joints. 展开更多

Friction stir welding(FSW) is a promising welding process that can join age hardenable aluminium alloys with high joint efficiency. However,the thermal cycles experienced by the material to be joined during FSW resulted in the deterioration of mechanical properties due to the coarsening and dissolution of strengthening precipitates in the thermo-mechanical affected zone(TMAZ) and heat affected zone(HAZ). Under water friction stir welding(UWFSW) is a variant of FSW process which can maintain low heat input as well as constant heat input along the weld line. The heat conduction and dissipation during UWFSW controls the width of TMAZ and HAZ and also improves the joint properties. In this investigation, an attempt has been made to evaluate the mechanical properties and microstructural characteristics of AA2519-T87 aluminium alloy joints made by FSW and UWFSW processes. MAO parameters were also optimized to achieve coatings with minimum porosity and maximum hardness. Further, the effect of MAO parameters on coating characteristics was analysed. An attempt was made to optimize friction welding parameters to attain a minimum hardness at the interface and a maximum tensile strength of the dissimilar joints of AISI 304 austenitic stainless steel (ASS) and copper (Cu) alloy using response surface methodology (RSM). Three-factor, five-level central composite design matrix was used to specify experimental conditions. Twenty joints were fabricated using ASS and Cu alloy. Tensile strength and interface hardness were measured experimentally. Analysis of variance (ANOVA) method was used to find out significant main and interaction parameters and empirical relationships were developed using regression analysis. The friction welding parameters were optimized by constructing response graphs and contour plots using design expert software. The developed empirical relationships can be effectively used to predict tensile strength and interface hardness of friction welded ASS-Cu joints at 95% confidence level. The developed contour plots can be used to attain required level of optimum conditions to join ASS-Cu alloy by friction welding process. 展开更多

AA5059 is one of the high strength armor grade aluminium alloy that finds its applications in the military vehicles due to the higher resistance against the armor piercing (AP) threats. This study aimed at finding the best suitable process among the fusion welding processes such as gas tungsten arc welding (GTAW) and gas metal arc welding (GMAW) by evaluating the tensile properties of AA5059 aluminium alloy joints. The fracture path was identified by mapping the low hardness distribution profile (LHDP) across the weld cross section under tensile loading. Optical and scanning electron microscopies were used to characterize the microstructural features of the welded joints at various zones. It is evident from the results that GTAW joints showed superior tensile properties compared to GMAW joints and this is primarily owing to the presence of finer grains in the weld metal zone (WMZ) and narrow heat-affected zone (HAZ). The lower heat input associated with the GTAW process effectively reduced the size of the WMZ and HAZ compared to GMAW process. Lower heat input of GTAW process results in faster cooling rate which hinders the grain growth and reduces the evaporation of magnesium in weld metal compared to GMAW joints. The fracture surface of GTAW joint consists of more dimples than GMAW joints which is an indication that the GTAW joint possess improved ductility than GMAW joint. 展开更多

Five joints were fabricated using different levels of welding speeds(105-145 mm/min). It was found that the joints fabricated using a welding speed of 135 mm/min yielded superior tensile properties compared to other joints. The formation of fine grains and uniformly distributed precipitates in the fusion zone are the main reasons for the superior tensile properties of these joints. 展开更多

In this investigation, an attempt has been made to study the influence of welding consumables on the factors that influence cold cracking of armour grade quenched and tempered (Q&.T) steel welds. Flux cored arc welding (FCAW) process were used making welds using austenitic stainless steel (ASS) and low hydrogen ferritic steel (LHF) consumables. The diffusible hydrogen levels in the weld metal of the ASS and LHF consumables were determined by mercury method. Residual stresses were evaluated using X-ray stress analyzer and implant test was carried out to study the cold cracking of the welds. Results indicate that ASS welds offer a greater resistance to cold cracking of armour grade Q&T steel welds. 展开更多

Plasma sprayed ceramic coatings are successfully used in many industrial applications,where high wear and corrosion resistance with thermal insulation are required.In this work,empirical relationships were developed to predict the porosity and corrosion rate of alumina coatings by incorporating independently controllable atmospheric plasma spray operational parameters(input power,stand-off distance and powder feed rate)using response surface methodology(RSM).A central composite rotatable design with three factors and five levels was chosen to minimize the number of experimental conditions.Within the scope of the design space,the input power and the stand-off distance appeared to be the most significant two parameters affecting the responses among the three investigated process parameters.A linear regression relationship was also established between porosity and corrosion rate of the alumina coatings.Further,sensitivity analysis was carried out and compared with the relative impact of three process parameters on porosity level and corrosion rate to verify the measurement errors on the values of the uncertainty in estimated parameters. 展开更多

The present study is concerned with the effect of filler metals such as austenitic stainless steel, ferritic stainless steel and duplex stainless steel on tensile and impact properties of the ferritic stainless steel conforming to AISI 409M grade. Rolled plates of 4 mm thickness were used as the base material for preparing single pass butt welded joints. Tensile and impact properties, microhardness, microstructure and fracture surface morphology of the joints fabricated by austenitic stainless steel, ferritic stainless steel and duplex stainless steel filler metals were evaluated and the results were reported. From this investigation, it is found that the joints fabricated by duplex stainless steel filler metal showed higher tensile strength and hardness compared to the joints fabricated by austenitic and ferritic stainless steel filler metals. Joints fabricated by austenitic stainless steel filler metal exhibited higher ductility and impact toughness compared with the joints fabricated by ferritic stainless steel and duplex stainless steel filler metals. 展开更多

An attempt is made to develop the tools that are capable enough to withstand the shear, impact and thermal forces that occur during friction stir welding of stainless steels. The atmospheric plasma spray and plasma transferred arc hardfacing processes are employed to deposit refractory ceramic based composite coatings on the Inconel 738 alloy. Five different combinations of self-fluxing alloy powder and 60% ceramic reinforcement particulate mixtures are used for coating. The best friction stir welding tool selected based on tool wear analysis is used to fabricate the austenitic stainless steel joints. 展开更多

The main objective of this investigation is to study the influence of arc constriction current frequency(ACCF)on tensile properties and microstructural evolution of aerospace Alloy 718 sheets(2 mm in thickness)joined by constricted arc TIG(CA-TIG)welding process.One variable at a time approach of design of experiments(DOE)was used,in which ACCF was varied from 4 to 20 kHz at an interval of 5 levels while other parameters were kept constant.The joints welded using ACCF of 4 kHz exhibited superior tensile properties extending joint efficiency up to 99.20%.It is attributed to the grain refinement in fusion zone leading to the evolution of finer,discrete Laves phase in interdendritic areas.An increase of ACCF above 12 kHz caused severe grain growth and evolution of coarser Laves phase in fusion zone.Alloy 718 welds showed more obvious tendency for Nb segregation and Laves phase formation at higher levels of ACCF due to the slower cooling rate.The volume fraction of Laves phase was increased by 62.31%at ACCF of 20 kHz compared to that at 4 kHz,thereby reducing the tensile properties of joints.This is mainly due to the stacking of heat input in weld thermal cycles at increased levels of ACCF. 展开更多
